iron thank you very much for the quick response i very much appreciate it. So basicly all i need are a couple of yoga matts and then to go to a michaels or hobby lobby and buy a thinner foam to make the little details right?

Floor mat foam is usually better than yoga mats - I find yoga mats are often too soft for this sort of thing. Either try to find the kind on a roll, or the squares with the "puzzle piece" edges that fit together. And yes, craft foam is great for smaller details.

You will need to seal your foam before painting it, because it's essentially a giant sponge that will soak up paint like crazy. You can use Plastidip (or similar), or multiple coats of either Mod Podge, or a 50/50 mix of white glue and water (the water is to thin it out enough that brush strokes won't show in your finished paint job). Once you've sealed your foam, you can spray paint it as usual.

Have a look around the forums - there is a ton of information for foam builds. You may want to look in the Marvel section because a lot of people do foam Iron Man builds and have posted loads of excellent information.
 
That is seriously magnificent! I've been thinking how to make that suit ever since I saw the concept art two years ago! That paintjob is fantastic and the detail you've gotten in there is amazing! <3
 
First of all thank you for your posts and comments and also for your compliments. I saw some questions about material that I used for the armour. I used "Forex" or I think in the states they call it "Sintra". The pattern design is made with foam and on the top few coats of wood glue.
 
I'm posting really late, but wanted to say your suit looks awesome! The beard and paint job are fantastic!.
 
Hey there, sorry to necro-post. Eloquiell: what material did you use for the shoulder and shin ornaments (the knot pattern) ? On the chest I can see it's crafting foam but the stuff on shoulders/shins looks like some sort of goo

The small pattern was made with a kind of 3d Pen that I found at the local Store. I printed the patterns and stick them to the armour with a layer of wooden glue and then I painted over with 3d pen.
