Is there something out that there that can be purchased easliy that will dry like styrofoam? Now what I mean is - something similar to expanding foam insulation, but is much more dense when dried? That would be able to support weight and not cave in?

Polyurethane foams (A-B foams) come in different formulations for different hardnesses. A search for the 'rigid' versions will help you.
Here's one co. that will sell smaller quantities. Search hobby shops as well.

Tip-Use safety equipment, follow all instructions & measure carefully!

You might be able to find the 2 part foams locally at boat repair shops in your area, they use it for ballast...

well my idea involves filling a wooden box-like mold with it (in the shape of what I am making) then once it hardens cover it in fiberglass... do you think that would support the weight of someone sitting or standing on it?

ya that would work, but if the shape your doing is not that complex( even if it is actually), you could just laminate sheets of foam together and then sculpt it. Once its done seal it with a few coats of wood glue then fiberglass it.

If done right the fiberglass alone should hold the weight of a person, regardless...
