Hi all.

I've been lurking around here for a few months, observing, learning, acquiring. I've decided to to take my first step into a serious costume build with a Nolan Dark Knight suit because I absolutely love the design and figure it might be slightly simpler than a full rubber suit.

I've spent a while prepping now and I think I'm ready to jump in, so here we go.

I managed to get myself a roll of black spacer fabric that seems like a pretty close match for the undersuit.

I only ordered a 1 x 5 metre roll, but what I received was more like 2 x 10 metres;

I'm 6'4", so you can imagine the size of the roll!

I also got myself a torso mannequin so I could have a firm surface to sculpt the upper body armour onto. It's pretty close to my actual proportions, but I wrapped it in bubble wrap and gaffer tape to make up for the thickness of the undersuit (I also got myself a Rubies belt for reference, though I plan on sculpting my own from scratch as it's a bit poo).

Next step is going to be to build up the torso armour in clay. I've been toying with a design with the torso being made up from multiple pieces connecting to the undersuit via the straps / webbing, which will hopefully function like suspenders to support some of the weight of the leg armour, which from my research often seems to want to pull the pants of the undersuit down (did I mention I'm going for a two-piece undersuit; jacket and pants?).

That's the plan, anyway! I guess we'll see how it all turns out...

Any advice and feedback would be very, very welcome!

You found some great mesh, can I ask where you got it and how much it was? That's the one thing I'd like to change about my suit, as my mesh isn't accurate.
And although a two piece suit will be easier to get in and out of, making it a one piece will be much more accurate, and you'll avoid the problems of the leg pieces wanting to fall down, and the belt having to be in the perfect place to cover the line between the two seems.

Thanks for the feedback, I really appreciate it. I've got enough fabric here to make one of each, I'm sure! :p
 
Small bit of progress. I've been taking my measurements and adjusting the paper files provided by Sonjou (here) in Photoshop to fit, so I'm hoping I'll have a bespoke suit that comfortably fits my slimmer frame once it's all done.

Once I'm happy that I've got my measurements right I'm planning on scratch-building everything as I've got some ideas for the assembly of the suit that I haven't seen anywhere previously.
