Hey guys, so I put together a few dummies to display my foam armor that I'm working on, thought I'd post it here for you guys to check out and comment on.

First, I got all my supplies I needed. Everything is from Home Depot. Just 1in. pvc pipe, duct tape, hacksaw, proper joints, and a measuring tape.

Got a 10lb box of polyfill from Joann Fabrics for 50 bucks, they pack it in really tightly!

I did a rough estimate for measurements, some pieces needed adjusting afterwards but I bought a lot of extra pipe anyways.

Here's three of 'em assembled, greetings from Master Chief!

My method for filling is to wrap plastic wrap around whichever part of me I am doing, and then a layer of duct tape. Be very careful not to cut off circulation when you have your whole leg covered in tape. Then I cut it off using scissors or utility knife, and then taped the seam back together. I started with the bottom half, and then put it on the skeleton and taped the ankles. Then I stuffed it pretty good with the polyfill. Repeat for each skeleton. Then for the top half, I made the chest and arms separately so I could remove the arms for putting on armor. I taped the torso to the waist and stuffed it. The arms went on the skeleton, taped at the wrist, and stuffed.

Here's a few shots with my first foam suit on it, I did not use the duct tape/stuffing method on this one, to experiment on. Anyway, what do you guys think?

Clever idea. I'm guessing you've been doing pepakura for a while to be doing this level of quality? Your work looks pretty impressive from what I can see in the pictures.

Thanks! I appreciate the compliment. I did do one suit with pep and fiberglass, but it came out awful. Since then I have gone to using EVA foam to build my suits, and its much easier. I've only been using it for a few months now. Each time I build a piece of armor, I find it looks better, so all I can do is keep practicing! What do you use mostly?

Right now I'm making a large jawless skull but using sheet metal (20ga cold rolled). It hopefully will be really cool but it is an immense amount of work compared to using ...anything else. Then again I'm not sure if I've ever seen anyone pull it off with metal before so that's part of the appeal for me.

:D
