I know I'm late, but wow! This looks perfect! Just like the real one! You should sell these!
 
I would like to, but I work some pretty long hours. I'm working on the patterns and reference pics I drew up so I can post them here.

Should I post them piece at a time or a PDF when they're all done? I was thinking of posting them from the inner layer outward so builds could proceed in the correct order and people wouldn't wind up with over/undersized armor bits.
 
The first step would be to get the undersuit. I took a sweatshirt and sweatpants and traced out a rough pattern from them. I sewed it together and then fitted it better while wearing it, which is why I don't have good patterns for the suit. This is the knitted mail print pattern I drew up to get printed. I was attempting to recreate the look of the knitted pattern to stay as close to the Jaffa suit as possible. Since I didn't use it, maybe someone else will have more luck getting the undersuit printed.

Finally getting back to this thread. Currently working on a set of PDFs and patterns for this costume build. Most patterns are done, but I need to finish writing the instructions and take more pics of the finished bits showing the construction.

This is a fantastic build, I assume for the staff you used solid blocks of foam and sanded to shaped with sander/hand sanding?
 
I made the head using cross-sections of thin wood and filled with expanding foam. I carved the foam down and put a layer of bondo over that to get a hard surface that I could carve the detail lines into. For the grip and powercell, I glued layers of corrugated cardboard and carved them to an approximate shape and finished with a layer of bondo. Lots of sanding and tweaking the shape with more bondo here and there. The main shaft is PVC pipe with an aluminum tent pole in the middle for stiffness. It separates into two pieces for travel. The details below the head were made with lots of little pieces of thin cardboard. I painted the whole lot flat black and drybrushed and rag-rolled Golden Bronze acrylic on top. The purple naquadah cell was painted separately with the best purple color I could find - fingernail polish!
