Ironman Rebuild mk6/7. Foam, Paper Mache and Fiberglass

Hey guys and gals!

As some of you may know (probably not) around 2 years ago I completed my first Foam Ironman suit build (credit to Stealth for the original pep files and you tube tutorials). Now 2 years later I decided to start a fiberglass build and quickly lost interest, what with school and everything demanding my attention. However a recent 3am revelation prompted me to revisit my foam monstrosity and fiberglass it!

Sounds great right? My original plan was to fix the broken parts of the mk6 suit, fuse some of my favorite parts from the mk7 with it, Adhere fibreglass cloth and then resin over it, simple. Or so I thought. It seamed like a great alternative to the painstakingly detailed card-stock but there was a problem. The cloth I have is the woven stuff, and I was worried about the texture it would leave when completed with the resin, sure I could sand it back but I really wanted a smooth surface with little to no effort (lazy!). Back to the drawing board I decided I could ditch the cloth all together as its more used for strengthening the card stock on the inside and with foam I really didn't need the extra heartache or weight. So wondering past a pile of newspaper by the front door, I came up with the idea to paper mache over the foam, which would create that seamless look I wanted and be a perfect base for the resin to sink its teeth into!

So today I started, after the last two days of building and fixing. Ive done half the cod piece and abs section along with half a shoulder. The suit still has it's enamel paint as a layer between the mache and the foam, so it doesn't get too soggy. It'll be interesting to see how it goes on the boots with only a layer or two of PVA glue, fingers crossed it works.
Its been about four hours now and its still not entirely dry yet, Im going to leave it over night and see how it turns out, hopefully It'll harden.

The boots I finished today, they're just foam over old shoes. I did them entirely free handed, no pep files, patterns etc. Just a few foam mats, my memory and a ref picture of the mk7. Over all Im pretty happy with how they turned out, Hopefully the mache will smooth out all my rough foam work.

Ill continue to update this over the next few days as I work on them. Hopefully if this turns out the way I want it'll be a good halfway point or alternative to fiberglass as its very time consuming. Wish me luck!

Going in shopping today for some fabric. My plan is to attach it too the leg and arm pieces to act as joints.
 
Today I finished paper maché-ing the chest/back piece, both shoulder pieces, the abs and cod piece. Ive also done half a boot. They're looking pretty good and drying well. I made a split second decision this afternoon to change the color scheme (and therefore design) from the classic red and gold to my favorite: The black and gold Armour.

So I plan to incorporate a few of the extra lights on the Armour, mainly the shoulder, cod and the small chest lights and I may even add some on the back, depending on how it looks. The holes and positioning will be cut for those tomorrow before fiberglassing.
Im happy with how its progressing so far. Ill post an update after tomorrow's work ^-^

I am very sleep deprived, so please excuse me if this post does not make much sense >.<

Ive managed to paper mache and fiber glass the whole suit. Ill leave it to dry over night before sanding and then painting tomorrow.

HANDY TIP
If you get resin on your hands/skin/nails (dont ask) Nail polish remover works AMAZINGLY well to get it off and does not react with the resin or damage your skin.

Im using Push lights for all my repulsors and external lights, like the ones you stick on walls and etc. Because Australia- or more specificy - where I live, you cant buy LED's of any kind separately (My kingdom for a radio shack!), so Im using white LED push buttons and tinting them red with Cellophane.
As you can see it works really well and Im quite pleased! Building my gloves I hot glued 3 layers of cellophane over the push button on my glove and them built up the foam over it, masking my dodgy glue job.

as you can see in the picture below it did a really good job and the cellophane is flexable enough that I can push it on and off. It also doesn't smother the light output too much.

as for the rest of the suit, I went out and bought more lights today, to put in the shoulder, calf, hip and chest. I marked where the lights are to go, and cut a small circle for them to show the light, while still masking the casing. Ill be putting plexy glass and red cellophane on top of the lights to cover the huge holes Ive carved out in the suit.

Ive also started on the helmet today, Ill hopefully be building the back part of it and the hip pods tomorrow between sanding and painting. The mask is from a 20$ plastic full ironmanmask that a friend bought ages ago and gave to me, I soldered the mask part off, gave it a prime and a coat of gold. It looks pretty good I think and saves me alot of trouble.

It still needs some work of course, mainly smoothing down the edges and adding the lenses.
