Hi guys!! Recently i´ve make my first big cosplay commission. A Gatsu wolf armor (with sword) and Phemto suit from manga Berserk. I´ll explain the procces if this can help somebody. Or simply cusiosity 
I realized body parts copy with adhesive tape and polyurethane expanding foam. Arm, leg and head. Over the body replicas, i made patterns with cardboard to transfer the patterns to foamed PVC 2mm sheet. Was a nightmare, becouse the armor have multiple mini pieces one ensamble over other. I heated the PVC for make the angles and to determine the final form. The pieces are attached with ribets and cyanocrilate.
The helmet was make carving polyurethane hard foam and cover with polyster resin with fiberglass matt. After bondo, sanding and finally texturing with a mix of bondo and acetone aplied with hard brush for simulate the old hamemered metal. For the armor, i used this technique.
The paint work was by spray grey forge and silver pewter dry brush. Dark brown washes and airbrush.
For attach the armor to the body i used little belts.
