Ok , so ever since i saw volpins i wanted to do one
i used jtm pepakura file
it looks big but i took measures and its slighty smaller than some i saw on ebay, me being so skinny makes it even look bigger :( ,i dont have a deadline
ill just work on it between projects, its a personal build, just like my war machine, hope you like my progress

Took me 3 days from pep to bondo, still needs work, sanding and putty, but its almost there

Hey Made007! This is fan freakin tastic! I can see from your workshop that you are an expert. I recently tried my first daft punk pepakura (Kung Fu Cookies) project and I sucked. You make it seem easy, but from my experience it was really hard. How do you make it so smooth?
If you can let me pick your brain I have so many questions for you:

1. Are you Vac Forming the visor?
2. Can you recommend an alternative to vac forming for those who don't have acess to it?
3. How do you get it so smooth? are you hand sanding or power sanding?
4. Do you use a dremmel?
5. Whats the red stuff you put on, is that Bondo as well (see photo below)?
6. How many times do you prime? with every layer of bondo?
7. When you apply Bondo, are you applying thin?
8. Where do you get styrene from?
9. What kind of plastic are you using for the visor and where do you get it?
10. how are you tinting?

Sorry for the barrage of questions, but as you can see from my build it's not as half as good as yours (Kung Fu Cookies). Really impressed.

I built a vacuum forming machine like 3 days ago
the red stuff i put in its putty
i apply bondo not too thin, never let it dry completely, then i sand with 40 grit to get the shapes
then i change to 80 grit
then i begin to prime
theres not an amount of coats, just keep sanding, and use putty and priming unil youre satisfied with the smoothness
Styrene i get from ebay
petg thermoform plastic 1/32 thick for the visor
gonna try the fabric dye method for tinting but i need a thermometer
i dont know alternative to vac forming
the best you can do its build a box and use your oven
i sand by hand , after youre good with the shape i switch to 220 grit and 329 wet sant, then after that to prepare for paint i go with 800 to 1000 grit

I used the Cama900 pep file straight up, no scaling. I found my helmet was way too big, I mean really big, it dwarfed the Thomas helmet (you probably can't tell from the photos). If I were to do it again I would scale it down 10% maybe. I had to use a lot of newspaper for stuffing. Your helmet looks like it fits better on your head, size wise it looks fine. I'll get shots with a tape measure for comparison. Did you scale yours ? I will eventually use the same pep file as you and want to know what the scale factor should be.

I compared mine with some on ebay
mine is the same measures
an inch less in width than the one i saw in ebay
i never use scale factor i use width
i primted one and dumped it
way small for me
so i scaled it at 217mm with but i printed another one smaller because i plan on making two versions
in thedaftclub forum theres a thread with all the helmet files there are so you can choose better
they even has a tester file for testing scales

I don't think I can build a vacuum former right now, I'm not sure my Dirt Devil vacuum is strong enough anyway.

and for it to fit in your helmet you have to scale it the same
i can try when my petg sheets gets here
i still have to prepare the resin piece for the vac machine
 
I started preparing the visor, made a wood base to close it a bit and attached it with screws

the visor doesnt fit in those pics because i previously fitted it right, then added bondo from inside to get the right shapes

Still have to work symetry on ears, sand the visor to 800 grit, smooth

Very cool! I'm still stuck on the visor, tinting, and paint. so now it's just sitting on my shelf. But good work, it's coming along nicely :)

Thanks im currently building the fan lights shroud and attaching it to the helmet :)
