You can use cardboard or foam to build this.

The easiest way to build a pretty impressive is by following Danny Eurena's instructable here:

I built one of these a few years ago following his instructable, and it came out very well for not too much money.

Very well.... I built mine a couple of years ago for a last minute Halloween costume, and it ended up used by someone else a year later :lol
If the inner joints were reinforced with something like expanding foam, a suit built like Danny's could be more durable than a regular foam Iron Man suit.
