I have been thinking about the katana blade, but at least with a plastic blade? Thanks Rick! hes really excited about it. I made the upper armor out of the same foam mat material that i used on my batsuit. Sewing the cape to the hood went smooth. I think I almost mastered the sewing machine.

But seriously, you're kid's going to have fun playing in his OWN Robin costume. My wife and I hooked up my daughter this past Halloween and she loves her outfit.

Looks great. Don't know if your son is in adult size shoes yet but when I saw the cover to Batman #18, I recognized Damian's boots right off. They're without a doubt based on the Converse Bosey. I'm not sure if the art in the previous issues uses the same design, just thought I'd share.

Can't see the buckle in the cover photo but you can see the split in the side of the boot's shaft where the buckle would be on the right boot.

Kittlemeier: Those boots are strikingly similar! just throw on red laces and its perfect. I am gonna look up the sizes for this. I bet these would work for a green arrow costume as well.
