I know a member of TDH had made an aluminum Jango Fett helmet (as vaguely mentioned above) and there was also a guy who was working on a steel Boba Fett helmet. The differences were that the Jango helm was cast using liquid aluminum, and the Boba helm was being welded together piece by piece.
Never got a final update from the steel Boba helm though...apparently he was having trouble on the dome section.
