This is fantastic craftsmanship!! I went through a very similar process with the lego costume I did for my son a couple years ago.
Do you have any pictures? I would love to see it.

So, it is once again October, which means that it is time to raise this thread from the grave once again.

This year I will be converting Frank into an operation game. He will have 3 candy bowls inside of him and if you touch the sides he and the mad scientist will move and talk.

I started the build a few weeks ago, but just haven't had time to update the thread. So this will be a rather large photo dump of my process to date. I am using alot of 3D printed parts for this project, and all them were grown on my Taz5.

3D printed parts to hold beatings that fit into the existing PVC pipes.

The candy dishes were 3D printed, and painted black.

The left leg was 3D printed in 2 parts, bonded together, sanded, and painted.

The operation game part of the build needs metal plates to line the tops of the candy dishes. I used my X-carve CNC to mill out some aluminium plates.

A torso cover plate was made using the CNC as well.

For the electronics I will be using 2 arduinos and a music maker shield. The plan is to use one arduino to control the servos, and the other arduino with the shield to control the switches and audio. I am still working on getting everything wire up. I printed some servo mounting brackets as well.

Thanks, I have seen that video, and it is awesome. I hope to make my kid an awesome costume like that when he is a bit older.

The second leg finished printing this so it got bonded together, test fit, and started filling and sanding. I got some primer on it, but forgot to take pics.

The silicone from yesterday was nice a cured, so I de-boxed the mold, removed the clay and got it cleaned up for the second round of pink goo.

Tomorrow and Sunday I should be able to finish up the leg, free the masters from the arm molds and start casting.

Got the leg motion all figured out. Basically there is an axle in the leg that holds two bearings. Attached to the bed is a bracket that holds the servo and two features that the bearings clip into. In the leg is a flat spot that the servo will push on to lift the leg.

The arm molds came out great, and 4 arms were cast, cleaned up, and painted.

The brackets and axles were installed on the arms.

Aluminium brackets to attach the axles to the servos were made. Not a lot of room left when everything is installed.

I still need to install the servos and finish the program, but both figures are assembled and ready to go. All fabrication should be done. The scientist's hair was down in the basement for the picture. I still need to add some painted details to the torso like pecs, abs, scars, bandaids, etc...

Thanks. I have a lot of fun doing this project. Hopefully all the motions work. Might have to make modifications if the servos can't lift the arms.

Just a quick video testing the electronics.

Picture Franks head moving back and forth while he laughs. His leg kicks up and his arms raise a bit. The Scientist looks towards Frank, and then looks towards the Tricker Treaters when he speaks.

Need to tighten and secure the wires that connect the servo to the head, but it moves and thats a start.

Not very exciting picture wise, but i have got most of the electronics wired up into the bed and megafigs. I think the only thing left to mount are to the 2 speakers, and the test the programming and hook up the servos to the body parts. The first picture is of the underside of the bed. the wires go through a hole into Frank's backside.

Im starting to feel the pressure. I have Frank wired up and all the servos connected to their appendage. BUT I am having some issues with either the wiring or the programming. Bummer.

Today I drilled the speaker grills in the mouth areas and mounted the speakers in their heads. This was a process that i have been dreading since the start, I really didn't want to screw up the face paint job. First I masked everything off with blue painters tape, then I used a perforated metal sheet to locate my holes. Drilled the holes out, and then painted to match.

Then the speakers got mounted on 3D printed brackets. I used epoxy to secure them.

I had to create new arm horns to mount the servos to. The original ones were just to small and created to much force need to lift the arms. I also added some stops for the horns to rest on, so that the servo was not fighting gravity trying to hold it in the down position.

Got the programming issue figured out with the help of a friend. Basically the switches (aluminium plates) were way to sensitive and pick up the voltage drop if anything touched them or from interference. We changed one word in the programming, that made them less sensitive and now they work great.

I still need to hook up the scientist hands, but it's coming along nicely.

Everything is done and working just fine for tomorrow. I should have a video posted up tomorrow of everything together.

Happy Halloween Everyone. This project has been a blast and very challenging. It really tested my patience and frustration limits a few times, but in the end it turned out pretty good. I am taking suggestions for what to add next year.

This has to be one of the coolest Halloween candy displays I've ever seen! I'm sure the kids are going to love coming to your house. Amazing job! I can't wait to see what you do next year!
