Hi, im from New Zealand so I dont know that it will be much help to you. But the foam is EVA foam used as camping mattresses, and it comes as a roll. Its about 6mm thick. There is a picture of the roll in my Iron Man thread, probably near the start

First scroll upwards for the link to the jpg file of the chest armour I already posted. When you find this, download it, and print it out. Youll need to print it out on multiple bits of paper and tape them together to get it the right size. Cut out the shape and hold it up against you to see if it fits, or if you need to resize and try again. Repeat until you have the right size.
Now go shopping and find some EVA foam. EVA foam comes in many shapes and sizes, and there are endless discussions on here about what to use and where to get it. I cannot really recommend a shop in the UK, but find a fellow Iron Man builder who lives in the UK and they can steer you in the right direction. You will need at least 1.5mx1m and at least 5mm thick. You may want more in case you mess up or want to make something else (like the hammer). Any colour is fine, but neutral colours are easier to paint. Also, buy a hot glue gun and some sticks (if you dont already have one), and ensure you have either a large, sharp pair of scissors, or a scalpel and some blades for it.
Now, when youve done these steps, come back, and we'll look at what to do next
Looks great. I'm in the process of using the same file to make my 7 year old a Thor suit for Phoenix Comicon later this month - he finds his Iron Man suit too uncomfortable. Hope it looks as good as yours. Will be checking back here to refresh my memory of all your great tips.
For a dress-up party last weekend I got a new wig (old one was cut too short as my Wife was a poor choice of hairdresser), and udpated the hammer with some lights for effect.
The cape was freehanded. It was a 2mx1.5m length of spandex right off the roll. No hems, no sewing. I cut it to the right length, and then planned out how many pleats it would take to reduce it to the correct width at the top, and just used hot glue to fix the pleats in place. It doesnt fray, and has a lovely billowing effect in the wind because its quite a heavy material
I will have to have a look at spandex! I'm working on a Magneto costume and am trying to find a suitable cape fabric. I *love* the idea of not having to hem anything, lol.
