I sure did, the face mask is in 4 pieces, the one the covers the eyes, the first "moustache" section, the piece with the mouth, then the last 2 large beard sections. I wanted to be able to have variety and be able to take off some sections if I'm too hot.

So I got to work on the axe! Yippee! It's a bit bigger then I was expecting, it's really hard to gauge the size when you're just looking at a big stick trying to explain the design to someone who most likely hasn't even seen the movie.

So here is where it's at right now, I got a friend's father to cut up the wood for me and it looks awesome, still need some work though. I'll also be 3D printing the "ring" thing that goes half way up the handle separating the wood from the "metal." I'm also going to 3D print the ring near the pommel, but I think I'll make the majority of the pommel out of foam so it's safer.

My original design has a triangle cut in it, I'm not sure if I'll keep it for strength reasons but I might be able to add some strength to it.

This corner bit I ended up using an xacto blade to chamfer the edges, since it was too small to do on a table saw safely. The large face of it I'm going to carve some runes in but I'm not sure what it's going to say yet. I'm going to go at this bit with some bondo to make it look like a solid piece, then it'll be painted the same way as the rest of my metal, maybe a different sort of colour though.

Absolutely stunning work! Thank you so much for sharing. Very inspiring. I'm guessing your costume will become a focal point in the third movie (battle of five armies). ;)

Progress on the axe. Had some trouble with the blade edge, but it's looking pretty good now. Carved in some runes to both sides. One side says For the Love of the Mountain, the other says "The Dwarves are upon you!" which is a battle cry. Both are translated to Dwarvish before being translated into runes, unfortunately Tolkien didn't expand much on the the Dwarven language so for the first one I ended up taking Dwarven words from a list from Ebberon, so still dorky but not 100% Tolkien, oh well. The blade is about an inch thick, it's two layers of foam together, this is great to give it some heft and make it rigid enough but soft enough to hold itself together without bending too much but still be safe to lightly boff people.

I also made a pommel out of foam. It's not the best thing in the world, but I think it will look good in the end. Once I have the 3D printed part to go above it it will look less wonky, I hope.

This is amazing! I have a hard time working symmetrical. And foam isn't my biggest friend (yet?), so I'm very thrilled to see something that looks like metal but is secretly foam. And it looks so real.
