Need help with a saber cut away design.

Hi everyone. I've been wanting to make a cut away of Luke's ROTJ saber (ever since I saw the Luke ANH cut away in the VD and because the ANH and ESB models have mostly been used up) on a wood lathe a family member of mine has and paint/plate it to look like metal but I'm kind of having a hard time thinking up a good design for the inside and just plain stuck on how to cut down the middle and hollow out a wooden saber. I have some pics Howard emailed me from his ebay auction of his Obi saber and plan to use those as an inspiration, but I want this sabers guts to be simpler in design since Luke's saber is a simplified version of Obi's IMO. Any tips on how to build this and make it look good would be welcomed and appreciated.

I would try to do as much as I could out of metal, if I made this saber.
I think the hardest part is finding aluminum tubes of the right sizes. You could use a
tube of real metal to line the wood wall on the inside.

I am designing guts for my Obi-Wan lightsaber, so I have some thoughts and finds that I could share.

Design

I'm thinking the reason for having a handwheel as a pommel is to allow it to unscrew easily - The handwheel would hide a slot for a replacable power cell.

I think most of the electronics should be located at the "clamp" section. The electronics modulate the energy that is fed into the primary crystal.
The hero prop had a circuit board inside the control box. There is a picture of it at Parts of Star Wars.

In the Visual Dictionary, you can see what looks like silver metal rings as part of the "Cycling field energizers".
I think it would be cool if these were lined up with the ribs in the ribbed handgrip.
Another interpretation would be that the brass "neck" and "wind vane" is the field energizer.

You could put a cone inside the emitter, like people believe that Obi-Wan's saber has.

Parts

You can get tiny brass and copper tubes in hobby stores that have RC models.
You can get tiny gold-plated brass tubes and gold wire in some jewelry stores, such as those that sell beads and crystals. They are actually not as expensive as you would think at first, and you will not need much of it. You don't have much space which to put it in anyway. ;)
I found brass cogwheels in old 70's 80's toy cars (but first do a web search to check that the toy is not a collector's item ;) ).
Small circuit boards packed with components can be found in more recently built toys.
I found pieces looking like "cycling field energizers" on throwing darts, although they were much smaller than in the VD.
Brass lamp parts are also nice.

I think this is where your creativity has to comes in.

That's what make Howards stuff so fantastic.

I don't think you can pull off a cutaway and have it look great without doing about 100 sketches and studies. Go to a vintage camera store or use watch pieces like Howard.

Thanks guys :D . I could use this info as a guide while I build it. Any tips on hollowing yet? And one more thing, this lathe is part of a shopsmith that isn't currently in the lathe position and it has been sitting in a dusty shed for a while now and I may need to scrounge around for the pieces to assemble the lathe.

For drilling wood, just use a flat drill bit/"spade bit". I think they should come in sizes up to what you need, but if you can't find it, just drill more holes and then remove the excess with a round file. If the drill bit does not reach long enough, then drill from both sides. Hope this helps.

I was thinking of shaping the saber on the lathe, cutting it in half, and then using whatever to hollow it out in order to put the guts in. Thanks for the tip.

An interesting fact for you - A Luke ROTJ saver was actually made to show the innards for the original film (but never made it into it).
The guy that made it (and made the original saber itself) showed me the actuall piece.

It is damn amazing.

Rather than do a cutaway version, it was built to be 'functional'. By this I mean that with a twist here and a turn there the thing comes apart, or rather extends (as it stays in one piece).

the following pieces extend with a good twist:
Emittier - yeah - try and work that one out.
bottom of front grip extends and closes back up with a rather satisfying 'phssssp.'
and a bit just below the control box, if I remember rightly, extends to show the crystal.

The workmanship on it is nothing short of amazing.

I thought this may give you another idea on the whole saber innards thing...

:eek :eek :eek . Dude... THAT THING IS AMAZING. However, it does look rather crappy on the outside and all those "secret" bars nearly made me swear :angry . It might just give me a good insight into the making of my cutaway since this would be nearly impossible to do with wood. I wonder how much one would get if he machined a more complex version that did that "phssssp" stuff you mentioned and then sold it on eBay? I'd bet at least $5K or more.

Edit-- Is this saber different than the other saber that had the opening control box? From the longshot at the top that showed the whole saber, it seems to me that the circuit configuration is different between the two. Of course, with those danged "secret" bars I really can't tell.

There's someone building 10 (5 ESB and 5 ANH) for a group order over at rebelscum. The prototype and progress pics look promising.

I've seen those before. NEARLY (not all) everyone gets the ANH saber wrong with 6 grips, control box on the right side, wrong D-ring... it's basicly just the ESB version with a bubblestrip, one button, no rivets, and either that thin chrome tape rather than that thick textured tape or nothing at all. You all may hate me for this but I am NOT fond of hybrid graflexes. I guess it's because I'm so nitpicky about screen accurateness.
Oh well...

Edit-- uk trooper, how long have you known about that lightsaber and does anyone else here know. After seeing that I'm excited to know that they gave at least ONE lightsaber the attention it deserved. I sniff another discussion and I.D. thread coming up :) .
 
What is the purpose of the air pistons? Do they give resistance when you push the saber together? When you open it?
