Need advice and first hand experience.

I'm planning on creating a custom droid costume. I can modify and leave out sections and not worry too much about accuracy.
My primary design is to make full body (head to toe) armor trooper/halo style etc... but made with thin sintra.
I've looked very close at photos and live cos-players, and noticed gaps around the middle, arms, legs, etc to provide some air.
I am worried that I'll only be able to walk around a convention floor for a few minutes without over heating, or sweating too much.
I'd like anyone's advice on how they best accomplished this. Fans, cooling vest, how often do you shed the armor for a cool down? etc...

Sounds like you want to be posting in the general costumes thread, but in any case you're asking questions which have been addressed by many people on many different builds. I've seen suit cooling discussed a lot in space suit replica threads for example. The search function is your friend
 
I cosplay Darth Vader. I'm wearing a padded leather suit, fiberglass armor and helmet, and wool capes.

It is hot, but not too bad. I wear a cooling shirt that wicks away sweat to evaporate (Walmart $10) and I have 2 fans in my helmet to cool my head/face.

I've stayed in costume without removing the helmet up to 5 hours. Drink lots of water 1-2 days before you plan to wear the costume to help stay hydrated.
