I am currently working on an a full aluminum saber from Playskool 2000's tutorial many years ago. I have almost finished it but am looking for a decent pommel. Does anyone make these or know of a tutorial for making one?

Assuming you want to stick to hardware parts: places like Lowes have a section called Specialty Fasteners; look for the rectangular metal bars(pins, really) used to secure lawnmower wheels. they come in varying sizes and would do well for the protrusions on the pommel(i forget the proper term).
if you don't find what you wan't there, there's always the aluminum bars in the welding supplies.
for the black portion, look at gaskets, plumbing seals, and table leg pads for starters.

also, could you post a link to this tutorial? i'm big on hardware sabres, but the search function yielded no results.

That's looking pretty dang nice. For the pommel, you might try checking eBay or asking around here. I see resin ones pop up from time to time.
 
That looks real nice!

I had used aluminum tubes for the pommel on my aluminum /hardware saber. The pommel took more work than the rest of the saber combined. Especially the pommel cubes and the parts around it. Originally I had thought of using the neck of a metal bottle, but the shape was not good enough and the thin walls made it difficult to fit with other parts without using putty.
I have built my pommel around a 1 inch tube that goes all the way from being the silver tube inside the black grip, being the "neck" to the pommel and down to the endcap. However, if you want to make it more accurate, you should make the silver tube a little bit smaller than one inch in diameter.
For the end cap. you could use a round-headed bolt, 1 inch in diameter. It has the perfect shape. I had shaped the end of some round bar stock and cut it off, though.

Be sure to ask Roman for a red thumbscrew/button, if you don't already have one, as he is doing a run now. If you wait a little bit longer, you might miss it.
 
Great ideas. Thanks everyone. I wish Playskool2000 was still around to offer some insight. How do I get a hold of Roman for his handwheel? I didn't think his website was still around. If it is, what is the URL?
