My big fat head and Iron Man Mark 3 Helmet

So I am about 60% done with my first pep of an Iron Man Mark 3 helmet and starting to speculate it is too small

I am using the file created by Sharkhead7854 and unfolded by Dubean33 at scale of 1.00

I have the back of the helmet completed, and when I put it on, it sits VERY VERY snug against my ears. I took this as a hint and did some digging around the forums to find the "Sharkmark VI - Iron Man - Helmet - Tester - Unfolded by Dubean33" file. I created that pep in a few hours and when completed the helmet BARELY fits over my head unless i wrestle it carefully. It basically stops at the area where I measure my head for diameter

My head diameter is 23.5" when I measure it.

So....I assume that with the tester file helmet so snug, I should scale up in size, but how much? Am I using the tester file properly? Should the tester (or any complete Pep file build) fit snugly on the head, or be tight when trying to slip on/off? I dont mind extra room, especially if I want to install gear to automate the faceplate, but I can not imagine wearing this without scaling up.

Thougths, IMpressions, shared mistakes, help....welcomed! :)
 
The helmet supposed to have the back panel removable so you can fit in easily. Some use magnet, velcro, and what I did is use pivoted hinges.
There are a lot of reference on how to do that. See my tips for what I did on the back panel.

As for your ears, it might help to wear a balaclava to squeeze in your ears, but comfortably.
