Hey all,
I've been on the forum for about 3 months now. My son told me he wanted to be Iron Man for Halloween so I figured, what kid doesn't want a super cool costume at least once in their life. So I watched hours of videos and read posts by Stealth, Indiefilmgeek (such a cool dad!), XRobots, Falco De Vries, Felice Cappa, boochieboy814, redbouche among many others. I just want to say thank you for providing so much cool info on the webs. My son is happy as can be when he puts this thing on. Here are some pics just to show some of my process. You all have been through this and I've done nothing new. Just wanted to share some of my experience!

I used the anti fatigue foam for the suit and about 100 sticks of hot glue! Went by Indiefilmgeek's method to paint it. Plastidip, duplicolor Toreador Red and clear coat. For the helmet, it is card stock, fiberglass, bondo, primed then the same paint. I bought some mega cheap LEDs that Stealth recommended off of ebay and they work perfectly for all parts except the eyes. The servos in the helmet are two HS-82MG controlled by Hyperdyne Labs circuit board along with his LED eye setup. I wanted to program one myself, but I simply didn't have the time to do it. I built the hinges myself using a sheet of aluminum. Chicago screws from Home Depot worked well. Getting the hinges just right was a PAIN!
This costume is far from perfect, but my son loves it and I keep getting major props from our friends and family. I keep referring everyone back here though.
Of course, my son did ask if I can make him fly. I told him maybe I can make a short film of him and that may satisfy him.
