Iron Man Costume Help

Hey All--

So I've been following the instructions from Stealth on making the Iron Man Mark 4 costume out of foam. (here: IRON MAN / WAR MACHINE Foam Costumes and MANY More! - PEPAKURA) However, all i've managed to do is give myself several hot glue gun burns on a feeble attempt to just put together the forearm. My first attempt was a serious failure in that it looked more like it was made out of hot glue than foam, and my second attempt has ended up with the top section being way too big for the bottom section to fit in properly. I've looked at various pictures, posts, forums, threads, and everything else i can find on how to make this, and i'm about ready to give up. Unfortunately, i've already bought all the materials needed for the costume (3 rolls of foam, spray paint, knives/blades, primer, velcro, buckles, etc) so I'm torn between asking someone on here to make it for me (by paying them for labor and giving them the materials I have) and just giving up entirely. Any advice/suggestions/tutorials/help in general? I definitely want a costume, but not at the expanse of my sanity, patience, and most importantly, fingers.

I actually saw that post after my thread here...I'm going to give it a shot, because JF's suit looks awesome in the final result, but I'm three tries into this thing now, so morale is a bit low. I appreciate the link, though, and i hope mine ends up looking as good as that!
 
Not to rush on the project.. Thats what I learn .. Took me many tries until I got it rite.. My first projec was the helmet which does not looked like ironman helmet which I almost gave up until I try one last time on the softer foam.. Im happy that it turn out good and I kept build.. Lesson.. Do not build just for the sake of it... Have fun.. If its bored .. Build while watching els just to keep the spirt going.

Don't give up. See my tips below for inspiration.
When wipe out excess hot glue (while still hot), use excess foam strip not your thumb.
 
You'll get better with every attempt you make.

If you've seen videos by stealth and xrobots 10 times, watch them 20 more times (you might pick up something new!)

I've made 6 helmets out of foam and they all turned out like crap, but each one was 15.9% better then the last one. The biggest reason for it was trying to rush. Don't rush your build! unless you're like me trying to cosplay something for Iron man 3 and you started yesterday.

Don't rush. Take your time, and enjoy the journey. It took me four tries on my iron man helmet till I got one I liked. And that wasn't my first costume!
 
Thanks, everyone, i feel a little more motivated! I'm going to give JFCustom's builds a try...i think the bigger foam pieces will be a little better for my time and sanity. It would be great to get it done for the Iron Man premiere, though something tells me that's a fevered dream at this point...i'll post pictures as I get through it.
 
My Ironman mk7 build also has some trouble with the abs, on the bottom with the part that goes behind the ab. Its way too out to the side and the plate that holds the ab is showing but i had to otherwise it wouldnt glue to the parts on top. Just do your best to follow the template exactly when you cut it out. Also only put 1-4 beads of glue (depends how big the part is) then spread it out with the tip of the gun. This will keep the glue from coming out and accumulating at the top of the seams and will give you smooth lines.
 
Like the guys said take you time and think each piece through before you make it.

your build is fantastic! Now I'm jealous. :) I'm going to be building the Mark 6 (sorry, i got it wrong in my first post up there), and i really like your arc reactor technique. Once (If!) I can get my foam built without losing my mind, i'm definitely going to try that. thanks!
 
okay, so, i gave it a third try, and I'm still stuck. her'es my issue. When i print out the forearm (in either stealth or JFCustom's pep files), the lower piece that goes around your wrist is much smaller in diameter than the upper par that goes near your elbow. I dont understand how to attach the two pieces when one is so much larger than the other. where does the glue go? Just to clarify, i'm talking about the two parts of the forearm, not the elbow piece.
