I did this so my son could have a costume for Big Evil's wedding last Saturday. We decided that a grim reaper was a cool idea and I based the preliminary designs on Punisher. My son drew up a template and we used that as a reference.
I started with a partial and thin casting of my Mask of Anubis bio.

I cut the mask off at the brow and flipped the crown around. Then I superglued everything inplace. The dome shape was a little uneven so I cut and re-contoured it. The wholes are where the ears where. I filled that in with the red craft foam and contoured it to match the best I could. Then I coated it with superglue. This helped hold its shape. The eyes got cut out to the new profile and the nose holes added. I use and angle die grinder with a sanding disc to make quick work of the rough reshaping.
This is the back side showing the filling in of the thin casting with more SmoothCast 321 tinted black and thickened.
I used the same thickened resin to fill in the corners of the eyes, any stray cuts and to thicken some edges.
This is were I test fit the bio to my son's mask and found I wanted to extend it back a little. I added the foam to the back. It ended up a little wonky but I was in a hurry.
I coated the top part with a layer of thickened 321 with a brush to apply some additional texturing. This coat covered the fun foam and built up the edges. I did a first pass on separating the teeth to make sure it was what we wanted. I added the left over teeth to the cheeks and used plumbers epoxy to build up to the teeth.
Cleaned out the teeth gaps and painted base color.
Washed in black and clear coated, I called it done.
Tiki torch scythe and a foam blade with a wire coat hanger wire through the small section to help with floppines topped off with a monkey skull casting.
