first build mark VI for my 5 year old son (and myself)

So I'm going to take the dive into constructing the Mark VI armor for my son and myself.
I've been at it for 4 days now and I've made some real progress.
I use a CNC flat bed router to cut my foam (no need for templates) this cuts back on the time quite a bit.

Any comments or tips are welcome I'm kinda flying by the seat of my pants on this

Awesome man! Your son is one lucky kid and for that matter you are lucky to have a boy big enough for a suit mine is a little bit too small......at the moment :)

Really nice work so far can't wait to see you both suited up :)

The arm pcs. are giving me a hard time I scaled them up 10% and they are still tight I can't put the tricep peace on the back because it's to tight. If I scale it up any more it to hard to move around (can't reach the beer bottle to my mouth.... this I can not have) any suggestions ?
 
I used Plastidip on the foam to fill the unsightly cracks and to give.the paint something to grab onto. On to the lower half and if I have tIme I might redo the helmet. At first I thought it would do but I'm slowly learning and honing my pepping skills + it's a little snug up 5 more %fRom the original 10 wouldn't hurt.
 
Had to open the eye holes in my sons helmet so he could see better also the wife put the kibosh on the legs and arms for the little man's suit he was having issues getting around with the temp foam cutouts and when we hit the streets for Halloween we don't want him to literally hit the street.

Did some painting tonight to give myself a brake from the foam. As you can see I've been neglecting my clean up duties in the shop. Looks like a foam monster threw up on my work bench!!!

Wow your build looks sweet very clean lines. I Guess practice makes perfect. I know with all the work I'm doing on my suite and my sons the lines are getting cleaner, clean to the point I think I'm going to redo my helmet.

Man!! If I could skip cutting templates, transferring templates, cutting foam... My suit would have been done a month ago!! I'm so jealous!!

im a big guy too with 19'' arms i know what youre goin thru lol. dont go over a 10% scale increase or youll loose proportion...what i did make the piece and find where you can make the straightest cut and then was add a panel for extra room. hope this helps..hey can you show close pics of how your ab piece attaches. cool idea btw...im having trouble with the cod piece myself. and had to come up with a custom neck solution since i have a 20'' neck and the neck file available wont work because of my traps...

I'll post some pics when I get back to the shop tonight of the abb and chest connection also I will send some shots of my neck pcs. I had other open that up to (19" neck) Thanks for the help.

Here are some pics of the abb to chest connection. I found that the top of the abb section was flipping over the bottom of the chest pcs when I moved around( maybe because my beer belly sticks out farther than my chest ) so I added Velcro to the back of the chest pcs and added a pcs of foam to the top of the abbs. I found that it was pulling the bottom of the chest in to far so I added standoffs to push the chest pcs back to its proper place.
 
Worked on the forearms last night they took alot longer than expected. The cuffs were impossible to get around my wrists I had to add a good 4" so I could slip them on. Is there a thread for + size Ironmen?
 
I accomplished a lot this Sunday. Finished painting and clearcoating the suit as it stands (without any legs yet) Fabricated and painted the cod what a nightmare. Just going to throw it out there there should be a thread for the full figured Ironman out there (if there isn't one already) There are enough people out there making these suits I don't think everyone is 5'11" & 170 lbs.
Props to Mig407 for the bicep tip. I'm 6'1" 280 lbs when I started this project (currently 270 lbs the wife put me on a diet) the cod didn't fit worth beans so using Mig407's tip I cut a strip out of the back of the cod and added 4" to both sides. I also had to fill in some gaps in the details
