Here is a cast of a clone trooper helmet i've been working on. Its a Christmas present for my oldest Son.
The mic tips were molded in with the helmet, but the area around the mics was very scruffy, so i cut those areas out, so the helmet had big holes like a Tie pilot helmet and then plated them up again with styrene sheet. I also rebuilt the best of the two mic tips and molded it so i could cast two new ones:
I fiberglassed the inside of the helmet and formed the lens from thick acrylic sheet:
Here is the helmet finished and painted. After sanding the paint and T-cutting it, the finish of the paint is smoother than glass :
