Batman V Superman: Batman Armour ... the goliath undertaking begins!

So after a break from cosplaying during to my daughter being born a couple of years ago I've decided to shelve my Optimus Prime and Infinity Gauntlet project for a bit and concentrate on something a little more contemporary. After watching the trailers for BVS and also the animated version of Dark Knight Returns I really want to do my take on the whole armoured batman costume.

I also purchased myself an Emblaser A3 laser cutter which is amazing as I'm crap at cutting stuff :)

Wish someone could make a machine to folder pepakura as my first simple attempts weren't great lol

I've done a little bit of scouting already and will gradually chart my process here ... all constructive feedback and comments welcome.

P.S. I do envy the availability of certain construction materials for you guys in the US to try and get plastidip and decent thickness eva foam in the u.k. is quite a hard task!
 
Gloves

So after starting some shopping around I found some great looking motorcycle gloves which fit like a charm and looked slightly armoured. Thought this would be a simplier option than building a gauntlet from scratch!

Found them on ebay if anyone is interested!

Interesting that across the knuckles I might be able to rip out the fabric and put in some green LED's to simulate Kryptonite or red LED's for red sun radiation, although getting the costume together would be a good start ;)

Boots

My plan is build around some existing boots to build the leg armour and I find these in Primark in the U.K. for £8, they are relatively sturdy and look the part as well.

Helmet

So after perusing through the forums I've come across the file for the armour from ATZLAN and loaded it into Pepakura Designer and looks awesome. I didn't realise you could save as an .EPS file from the software which is awesome because I can convert this into files for my laser cutter. Hopefully I'll get round to loading some files into the software this week and post the results!
 
So I finally got round to trying out ATZLANs foam helmet pattern in my laser cutter.

So the cuts look clean but I wonder whether it is going to fit on my head, I'm going to look again at the file to examine the sizing. Also I don't think 12mm foam is the best to work with for the helmet!

I have some 4mm and 6mm foam coming during the week so hopefully I can crack on with this!
 
Hi Atticusser, your build looks awesome! How long did it take you all in?

Yeah the laser is pretty handy but haven't quite got everything working smoothly so still experimenting. I like the gloves you are using and currently scouting ebay for some :)
 
So before carrying on with the project I wanted to do some more testing with the laser cutter and materials. I believe this piece of the ear from the model was cut using 300gsm card.

Need to work on playing with the pepakura files to get them in the right format with the cutter but have found the ideal settings for cutting out pieces and for scoring the folding lines. If anyone can point me in the direction of a turtorial on how to do this kind of thing in pepakura designer that would be great! I need to convert the files into a vector based format for the cutter to interpret.

so managed to play around with some fun foam, I may decide to back the foam before cutting it in order to preserve shrinkage due to heat but the batman logo came out rather well :) The plan is to use the thinner foam for detail on parts of the costume.

I've also got some Jesmonite on the way so will look to experiment with that at some point ... don't think I'm going to be ready for the premier lol

Forearm Bracer

So i did some prototyping (mainly for measurements) of the bracer, I'm freehanding the design using reference photo's.

Measurements were a little small so need to increase so I can get my gloves on at the same time. Hoping my 6mm foam turns up soon so I can build the cowl :)
