3D Modelling For Iron Man Cosplay Question

Hi all,

I have just recently gotten in on the whole 3ds Max/ Maya scene and am currently in the process of modelling an Iron Man MK42 Suit which i intent to eventually 3D Print multiple parts for Cosplay. Becuase I am new to this, I have started sculpting on a low res 3d .obj of my body in Zbrush and will bring it into Maya for hard surfacing. I'm a little stuck now, as I am not sure how to go about splitting up my sculpt into all the various parts of the suit for printing, and how to keep all the thicknesses accurate to what I have sculpted on top of my scan.

Just have only started working on it so ive nothing to show yet but im just thinging ahead! I want to stress none of the following images are my work! I am using them to try and get my point across.

In the same way Josh Herman (Iron Man Modeller/ Legacy EFX Wizard) works, he started with a base mesh of a human and sculpted details on top of the model. From there he takes his final Zbrush file to 3ds max/ maya to hard surface model. I am curious how it is then split up into all the various parts for printing while keeping the correct thicknesses and form sculpted. You could sculpt it, retopologize it, split the mesh into pieces, then smooth/subdivide it and add thickness.
