I'd use foam. It's light, easy to shape, and you can build quick. Plus the armor you linked to doesn't have a lot of complicated shapes. As for end appearance it's all about his seams, smoothing, and paint. You can show/hide a lot with a good paint job.

Paintable caulking. Make sure it's paintable. Not all of it is.

All the major construction is done. Ie cutting and glueing. After looking at pics of wolf skulls and multiple style of cruxes I went with a layered build. I think I came out pretty good. Looks a bit ninja turtle-ish due to the colors used but nonetheless it's built and attached.

Thanks for the feedback on the sizing. It's big enough to wear, but just barely so. The beard hangs out the bottom, maybe that's why all the pics and figures of apace wolves have them without the helmet. No room for the manly beards. I think I'll finish the helmet so the armor is complete but...
