What if you used a strip of styrene or sintra and glue it over the panel lines on the inside so it forms a rigid section again. Then if you fill it with expanding foam you wouldn't have to worry about it pushing sections out.

Looks really great. The fit of the pieces looks to be really close without noticeable gaps or misalignment.
I used a total of 7 points of attachment (for a total of 14 magnets) to hold mine together but I could definitely have put in one or two more...
Apologies for neco'ing this thread but I had a hard time finding info on this topic and this was one of the only threads so I thought it would be better to keep all the info as concentrated as possible instead of having it spread out.
That was probably a large part of the problem then. I've never really used a food processor before and the mini ones seem to not be rated for anything more than quick pulses. I was running it for a minute or two continuously and then the motor burned out.
I was thinking about doing that but I read some people just using food processors so I figured it would be faster and less work.
I'll probably try and pick up a cheap $5 meat grinder off Craigslist - seems like there's always a few out there.
