It sounds like, yes, the issue is the puffy paint. Did you paint it all the way the end of the fabric? For future projects, I would draw out your seam allowance, and stop the puffy paint a little before that allowance. Sew the costume together, and then finish painting. Anyway you can scrape...

Hi everybody. A couple years ago I made these 2 costumes for a customer and his son.( I make costumes for commissions for a living. I got on here for motivation to make things for myself, but I am always busy with orders for other people....so I'm going just to post photos of my past work . )...

I agree with other posts here about making it like spats. Personally, I prefer using vinyl or leather over foam because it will bend more with you.
