Helmet Complete. Hopefully I can get my other projects finished by Halloween as well. :facepalm

This is the 4th costume in tandem with my other builds. The wife changed her mind about Halloween and wants to be Boushh (Princess Leia in bounty hunter disguise) instead of a Twi'lek.

No problem :)
I enjoy building masks.


I started off with a free papercraft Boussh file and like a dummy, I didn't scale it before printing it. I didn't think too much about it since the wife's head is smaller than mine, but once I had the structural components together I realized this wouldn't even fit my 6 year old. So I needed to resize. Instead of reprinting the whole thing, I just adjusted the pieces I could and built the rest from scratch. I seem to work best from scratch. I have framed the majority of the helmet and need to add on the "skin" and create open areas so I can rondo the interior. I am pretty pleased with it thus far.

To finish it, I will resin/bondo the exterior on the upper section and leather/pleather the "muzzle".

I don't know if I will have time to install lights in the upper part of the visor, We will see how much time I have before Halloween,

Hey, I'm the guy who finished the Boushh helmet. If you haven't already, head over to the Boushh Builders group (you can find it through Google.) The reference pictures there are FANTASTIC. Let me know if you need any help or advice.

I have finished base assembly of the helmet and it is now ready for resin and body filler.

What is your feedback on how it looks?

Ragz,
It's looking good, there's a little half oval shape that goes in front of the top "dome" you may want to include. Also, if I can speak from experience, resin, but don't body filler, the part that goes around the back of the neck. You need it there to help the whole thing keep its shape, but I ended up cutting it away and letting the "leather" hang free. It made it much easier to take on and off.

I added the half oval to the top and added fiberglass resin to the interior and exterior. Then began the great bondo and sanding project.

After many hours, the upper section is down to final details and the lower has almost all areas covered. The "face" will be the last completed as there are a lot of tight spots and crevices.

With luck, next progress pics with ne the final coat of primer. :)

You may want to try putting "rondo" on the inside. I found it was great for giving it strength.

Initial stages now complete. I did a rough sanding on the lower section and left it that way so that when I apply the fabric I have a rough surface for the adhesive. I was able to cut out the "eye section" with a Dremel.

There are some imperfections in the upper section as well. I am going to incorporate them into the final paint as chips / scrapes. I don't have time to install lights in the upper section as I have 3 other costumes to finish by Halloween. I am gong to pad the interior and add the visor "glass". Probably use tinted clear lexan or trimmed motorcycle visor.

All in all I am pleased how this came along. Next pics should be final paint.

Finished the mask for Halloween!

I Have installed the leather (Pleather) to the exterior and used green floral foam to build the ear pieces and front piece. I know this is not screen accurate (for that I need to rebuild it and add LED lights), but I enjoyed the build and I think it looks pretty good for what it was built from.

I still have to add the visor, but that will be wither window tinting or a visor from a dollar store helmet.
