@DarkJedi1500 did you use captain april's model to build the helmet as in the dimensions as i was told by sevrle vacumforming companys that the visor could not be vacumformed but you have done a fantastic job of in

I want to stress that nothing on my suit is 3d printed or CNC'd

The helmet was sculpted from foam using Captain April's 2D post. I build an MDF skeleton and sculpted the helmet from bondo and pink foam.

A mold of the rough sculpt was made and two casting pulled. One became the positive for the final helmet mold and one was made into the vacuum forming buck. The visor is 0.09" PETG pulled on our 24 x 24 inch protoformer.

i understand you scratch build it i was only asking as i was told that the visor could not be vacuform, but now i know its possible to pull a visor the with the dimentions to fit my helmet i now just need a bloody big vacuum form

You did it old school, I am glad that my drawings helped.

They did and the helmet decals worked out great.

Finished weathering this evening. I need to add some padding to the back of the torso to hold it in the correct place, but here is the full suit.

Wow, now I know the decals fit. Looks great.

I called several sign shops and nobody had clear vinyl. The one I went with printed the decals on white and pre cut them as well. A few of them, like visor and the pressure lable on the cheak i did on waterslides.

The decals worked great. I would make the suggestion through of including the meatball if you revisit the decal sheet. On my helmet castings the meatball is about 2.25 inches tall.

I've had several people ask if Im going to offer kits. I have the molds now but I have to sit down and figure out the cost and instructions to include. I've been staying up late the last month working to finish my suit for Dragon*Con (on top of working on and off since the movie came out) so Im going to rest a bit and research offering casting later this fall.
 
The work of BCFX has inspired me to revise my model. Enough time has past that I can review the model with fresh eyes, and not surprising I have found a couple of mistakes but more important I have added details that I overlooked or just missed. Many of you continue to ask for the 3d model to build your own helmet, I have decided to offer the files for purchase, I figured out a price and if anyone is interested please PM me, the price is inline with what one would pay for a large scale garage model kit.
