Smooth on isnt really pro... just overpriced brand name. I suggest you look for some manufacturer where you could purchase resin/silicone directly. At least that's what I've done on the past - they would offer me way better prices, especially for quality resins.

Nice idea but how to find them when shop is just making stickers for this silicone etc.

I use this silicone . I know that I can find manufacturer in China but shipping and import tax will eat me .
 
Have you looked for manufacturers from UK? Im sure you will find something if you Google enough. I'm also sure you'll find some in Germany and Poland... but the shipping might not be nice

I have few but not all are selling tixo agent for silicone. I think other tixo will work with this silicone. One seller has silicone where for 1kg takes only 7£(if you buy more then 25kg )

Definitely go with those guys, but make a test first.
Best if you can actually call first and ask them for details, they are usually bored and very happy to tell you which kind of resin/silicone etc will work best for your needs.

I will have this 200kg around for 1500£ and will use it later to make molds for Halo 3 costume(all pieces )
I will have half day off from my job so can call them and ask about details and prices. Maybe will order few samples and try mix this silicone with my tixo agent. The price is fantastic if they will keep this 200kg barrel price. Then price per 1kg will be 7£ and now I am paying around 13£ .
Also need to ask them about shipping cost for 200kg lol . On the and of this idea is one important thing...I have one shot to make it right with molding full body .
 
Half of the mold is done. This will be hard because Newplast modelling material is not so nice to remove now. Wax clay will be better but to expensive to buy.

First raw cast is ready. After this silicone mold I know about few mistakes. Area where is nose - I have air bubbles so need to put first layer of cast resin using brush or just cut off and 3d print this small details. I do not use vacuum pomp with vacuum container to take air bubbles from silicone (I do not have it yet-expensive) so always small details like this will have small air bubbles. Maybe will buy some vibration (not *****:p ) to attach to the table and use vibrations to take air bubbles from silicone etc.
Second mistake is I should make gap between shells . Silicone is shrinking few % so need to squeeze more shells but can not- I just do not have gap . Also need to make reinforcement for the shell . Weight of silicone mold(around 10kg) is changing a little bit shape of mold when you hold it in the air and then you have bigger gaps between silicone pieces (connection of front part and back part) . Last mistake is modelling clay to make mold. It is hard to take it out from connection lines of first part before adding second part silicone mold. Next time I will use wax clay. Cost more buy is a lot easier to take out. IF I will have problems I can always use hair dryer to melt it and take it out using wet/dry vacuum machine .
Now I am making experiment with small silicone mold from Halo. I need hard mold for 3d printed part so will add silicone in side silicone mold and need something to separate them. Other way I will loose 100-150kg silicone ......... so I just sprayed silicone mold using wax spray . Then filled this mold using the same silicone. . Then I will make hard shell (this shell will be my new hard mold for latex part) the same way will be with full costume. Only this wax spray will help me to make this project. I tried using latex in silicone mold and no chance . With plastic- no problem. Holding very stron to the surface and keeping shape. Second cast -nose area is better after brush application of first layer. I will now 3d print this 3 details and add them to cast on the right side . Then will decide what method is best(3d printed part glued or brush application ) because even with brush application I have small air bubbles . Now time to spray silicone mold using wax spray and make silicone cast to make negative from silicone and then make hard mold.

I have 3d printed nose area 0.12 layer. Trying to make opening system in helmet. Want to make latex neck but first need to know what plastic part will be out to have space for head. I will use hard piece that you disconnect from the helmet and glue latex neck. But then also this piece need to be cut in two pieces or I will not have enough space to push my head

Idea with silicone cast is working -only problem is cost of wax in spray. I will try to use first neck silicone mold to make hard mold for latex neck . If this version will be not the best I have other idea. I will make plastic copy of the neck and then use casting plaster on plastic cast. Then just use hairdryer to make plastic soft and take it out.
Need bigger hole in the helmet to put head. I just made the biggest hole cutting out only neck but think I need also remove lower back piece and make some king opening system with magnets.

I cut the visor and back piece. It's still a bit tight to put your head in the helmet but slowly moves are helping to not scratch my ears :lol . I am making silicone mold for this back piece so I do not need to use big and heavy mold fors small piece like this. I will try lenses from my paintball mask and see how it looks like.
I have also 3d printed hands and will make silicone mold in next week. I am 3d printing everything in 0.2 layer bcs will take ages to print so many pieces. Atm I am 3d printing arm. Second neck is done and look better then first piece . First few layers of liquid latex and then with elastic bandage. Top front of the neck is still wet and not good but I will cut it out -this part will be from cast resin.Now I am waiting for all materials for painting stage. I will try few methods of painting. Unfortunately in UK is very hard to buy Monster makers latex paint and need to go around this problem.

Your work so far is very impressive! The only concern I have is that it looks too big? Your head looks like it could really bounce around in there, and as far as I know the suit is supposed to be more on the form fitting side. Maybe its just the perspective of the pictures..either way, awesome you are tackling this project!

Thank you. First helmet was to small to fit on my head and second version is only 10% bigger. When I will put 5mm eva foam in side will be ok. I am finishing ver. 1 and using in side the helmet visor from paintball mask. I will show few photos when will glue latex neck to the hard helmet.
