I got this from left over materials at work. Its heavy duty laminate that was used but without anything actually laminated.

Cut out two pieces. One Thick and one thin foam (5mm/3mm)

Not entirely sure why the pics posted backwards, meh. I'm too lazy to fix it. To keep the curve I simply added strips to the back by gluing one end, bending and gluing it the other end to keep the curve.

Cool saber! Are you going to actually paint it? or just weather it up? I think the solid aluminum look is really cool, especially if you just buff out the shine and put some weathering in the grooves to make those details pop.

I will paint/weather it. I will sand some of the aluminum like the narrow part below the emmiter and I will paint it like this with some weathering to simulate overall use.

Very cool. Have you thought about maybe using aluminum black instead of paint? It will give it a nice matte charcoal/slate gray color and won't scratch of or look caked on like paint. Just something to consider.
I can't wait to see it, I really like that design, where did you get it?

The Custom Saber Shop

The aluminim black is a good idea, perhaps if I get more use to working with metal at some point. But, I think that when and or if the paint chips, scrapes it will just add to the weathering. The saber shop has a forum where people help with these sort of things. I actually have a tutorial on this costume there too.

Testing my skills at fabric measuring and pinning before using leather. But, in the meantime... this fabric from the cloak is a pretty good alternative!
