That's one of the hardest parts on the whole build.
To make fit these two parts perfectly together without ruin the contour and scale of the parts.
It's useless if the parts fit's perfect but the cutlines and dimensions get wrong.
I realy have hate that work on my mask.

I don't have much choice but to tinker with it since the recaster made such a monumental cock up!

Oh,man...what a lot of work.I think it would be a lot easyer to build a complete new reveal from a ROTJ helmet cast.;-)

For a change I decided to work on the Vocoder today.

Looks nice.The black "plastic scew" on the left side...what is that?And can you tell me what a grid do you use under the parts?It looks like the right triangle pattern,right?

That'll be the infamous 'mystery part'. The mesh is close but I had to sand the surface down a bit because it wasn't flat. It's mesh code 922 from Expamet.

Looking good Marcus. I did the same process years ago with Nathan's base mask. Cut the tubes off the top mask, got the plastic tubes ready. I even shaved the tubes off the bottom jaw and had it ready to take the lower plastic tubes. There is, as Marcus is showing, a LOT of work to bring the base mask up to production made accuracy. Especially true for the lower jaw. Anyway, after I cut the dome off to add the Plastruct piece, I decided to source a more accurate base mask (which I did) and just never got back to building. Can't wait to see you finish this one man! Maybe it will inspire me.

BTW, I posted this on the old Reveal forum, but to get the smaller tube parts to fit on the larger tubes on the jaw piece, wrap the larger tube with sandpaper and sand the small tube part back and forth until you get the correct arch. They will fit perfect as long as you sand at the correct angle.....that is the tough part.

My first attempt at making some new teeth. I had both some square plastic rod and some resin stuff that Sidewinder machined for me.

Then realised the teeth are not deep enough so got scrapped.

Need to add some material to the left side and make it curve inwards more.

Thanks, but unfortunately I used squared rod and I need to switch to rectangular to getvthe depth. Plastruct do that too however.

More work on the neck part. Gaps now filled but still some reshaping needs to be done towards the rear.

Back to getting the two halves to line up. This mask could be as much as 25% filler (I use P38 and Milliput) by the time I'm finished. Also a touch more breaking and re-fiberglassing going on!

The chin hole has been enlarged and tidied up and the mesh has been cut to size. Edges need a bit refining though.

I would love to have a display Vader helmet that combined the reveal elements of that seen in RotJ and RotS but I have nowhere near the skill to make that happen! Beautiful work here!
