After completing my ANH/ROTJ Vaders and ESB Boba Fett, I thought I'd be satisfied, having made the 2 most iconic villainous figures in the SW universe. Then in early November 2011, while attending one of my troops with the local chapter of the 501st, my nephew asked me why there weren't any Darth Mauls in our group (since Maul was his favorite character), and that got the wheels in my head spinning.
So I studied everything I could find about Maul's costume, both here as well as at the 501st Sith Lords forum. Input and suggestions from Ryu Kumon, Dork Vader and Eopie Herder were very helpful (much appreciated, gents!) and Gino's life-sized Maul became my source of inspiration.
I also started gathering the parts for it. I managed to get my pal Saberfreak to lend me his Pepsi Maul inner and outer tunics and used that as the base for my seamstress to build mine from, save for some accurization on the inner tunic's collar.
I sculpted some horns from paper clay based on pics of the Sideshow bust. Incidentally I also got my hands on resin horns cast from the same bust but decided to use the clay horns first. Shaving my head was not an option due to work so I got some bald caps. But my biggest problem is makeup. Mind you, I'm in South East Asia so it can get pretty hot and humid here. So sweat will be an issue. I ruled out the Reel makeups because I don't want to go through the hassle of removing them. Besides, I wont be airbrushing my makeup (don't have an airbrush to begin with), just applying by brush and hand. Based on reviews, I finally settled for Grimas water-based cake makeup and ToothFX paint for the teeth. I also got Colorvue Widfire lenses to complete the look.
By December, my soft parts were done.

The whole setup (minus pants). Outer tunic from heavyweight linen, sashes from crinkle fabric and belt from Costumebase (at this point I haven't blackened the rivets)
Gloves are lambskin gauntlets from Ebay:
I scoured Ebay for decent Frank Thomas boots at a good price but gave up after 2 months. So I took some pics to a local shoe maker, he sort of simplified the design of the Titans to suit his skill but I'm happy with the final product

So, last Saturday at the Malaysian Games and Comics Convention 2012, I debuted my Darth Maul with the 501st Malaysia-Brunei Outpost. Aside from some faulty electronics in my Force FX saber and my sweaty neck (oh, and the Covertec clip was also placed wrongly), the appearance went well. Towards the end of it, the flesh tone of my neck was starting to show thanks to sweat, but the face paint and the bald cap (and horns) stayed in place.
