I found one glaring fault that you made...


You should've made 50 of each template piece and bent them all the same at the same time...

Cause they would've been sold out 10 minutes after those vids were posted!!!

I need 2... One to keep raw metal.

Forget the "super trooper".

That's just gorgeous man.

Rediculously awesome.

Bravo.

It isn't 100% accurate to the filming prop, things like you mentioned about the missing visor bend... The original having been hand sculpted out of clay is just wonky all over. But that wasn't the original intent...

This is like what they were going for... Sharp straight even angles. Etc.

You captured the "soul" of the character.

I freaking love it.

How in the world did you nail the bend and angles of those ear pieces???

I'm seriously blown away.

I want to see what Art Andrews has to say about this thing...

Or is he the one who commissioned it???

I wish I could work with metal like that :p

Be careful when filming the welding process it can actually break the sensor (!)

Most of it is complete and ready to weld apart from the dome..
Did you use a template for the dome to cut out the steel before shaping it?
If so do you still have access to the template?

I've tried doing the same (two half helms) but I can never get the shape quite right and it involves a lot of grinding to cut off the excess material when shaping, was this the same for you or did the two halves line up ok without having to cut much off once you shaped them?

Sure thing.

Ok here's what I've done so far.. all done using 18 gauge steel.
I made it using a paper template by wizardofflight on the dented helmet forums which was a great help.
However the template for the dome isn't ideal for making a metal helmet. I've attached photos of how it went using the paper template but it involved a load of welding and therefore loads of extra grinding and it ended up getting a bit thin in areas where I ground the welds off.
Therefore I would prefer to make it the same method as GoldPointProps, two half helms welded together. So I used the dome I'd made as a base to make a tin foil template and cut it in half and flattened it out creating a template for two half helms but when I shaped them they were a bit off.
So I'm wondering if there is an accurate template for the half helms anywhere.

I might end up working on the half helms I've made so far but I'm not very experienced at dishing metal so it's been a few days of beating the steel and I'm not really getting much closer to the original shape of the dome I made with the paper template (plus it's hell on my hands). It will require more cutting of excess material I think.. which is why a properly designed template would be preferable if one exists.

Update after two years!
So after experimenting with different ways of making the bowl, I finally managed to get it right using a single piece of steel and shaping it into a dish using a dished out log that I made and smoothing it out with the cheap English wheel I bought on ebay. I abandoned the two helm halves method as I couldn't get it to look good with the weld seam (how did goldpointprops hide the welds so well?!) I then had to weld a band around the edge of the bowl to give it more depth. Welds came out alright there, should be invisible when the helmet is painted. I bought a nylon bossing mallet for shaping the dome which really helped as its much lighter to swing than a steel/leather mallet and much easier on your hands.
For the faceplate and backplate I used thewizardoflight's templates but had to add about half an inch to the length and height to match my Hasbro black series Boba helmet which I am using as a template, this helps me get an idea of the size, shape and scale of the pieces I am making. The swage lines on the back half of the helmet were done using a cheap bead roller from ebay. I still have the ear pieces, range finder and visor to make but will update the post when they are done.

The torso armour was also made using thewizardoflight's templates, although I shaped the back armour incorrectly so I'll reshape that before paint. I also have yet to make the gauntlets and jetpack but I have templates for those. For the chest display I bought a cheap programmable LED display with scrolling message on ebay, although I left the default message on there as it already looks like an alien language when its divided by the top and bottom window (it reads "Welcome" in Chinese). I gave the torso and shoulder armour some curvature using a metal roller and the English wheel, no hammering required.
Anyway hope this is of some help to someone looking to make their own armour. I wouldn't have done it without the inspiration from goldpointprops' video on youtube so thanks to him.
I'm happy to answer questions and give help where I can if anyone wants to ask anything.
I'll update when I finish the helmet and have made the jetpack and gauntlets.
