Sorry if this has been mentioned elsewhere in the thread, but roughly how thick does the foam/cardboard need to be when I assemble the templates?
 
If you are assembling the templates they should be printed on cardstock. That can be whatever thickness you can get. As to making the actual costume, the floor mats that I used were half an inch thick. Some of the detail that is laminated over that base varies from eighth of an inch to quarter of an inch thick.

Picture 35.jpgPicture 34.jpgPicture 33.jpgPicture 32.jpgPicture 29.jpg Started a rebuild of the chest and helmet mainly to tidy up some tears in the chest that couldn't be fixed. With the head I have improved air flow with 2 x 30mm computer fans each powered with a 9v battery. As you can see I have made the top vent workable for 1 fan and the other fan goes into the spine. The horse shoe is one piece of 75mm/3" EVA from a local foam supplier who actually cut the shape for me as I didn't have the bandsaw to cut it. All in all the helmet is a lot tidier than my first effort and required very little filling.

THIS IS AMAZING. Gorgeous work. I have been looking for 3d CAD files to 3d print the whole suit but had no luck except the helmet. I have been looking into foam. But i have no templates! Do you share yours? If so is it free? I want to try doing something cool for a DW expo coming up!

I'd personally go the foam route. 3d printing this scale is amazingly expensive. Save the 3d-printing for detail work such as the chest logo and the bolts at the joints. Maybe print the helmet? But personally I had a lot of success with using pep (pepakura) for the helmet and foam for the rest. Check the link in my sig for a build log.

So yeah, there are some issues, but overall I am happy and I will have it mostly together for the test run on Friday and Saturday. Thank you all for your words of encouragement and compliments, they are the thing that drives me forward. Stay tuned, next up the finals!

Wondersquid, A friend and I are in the process of making your cyberman (Thankyou for the pattern). However I have a query. How do you stop the peices from sliding around on the bodysuit

Thank you, I used barge contact cement for glue and plastidip black to seal the foam. Then I painted over everything with design master super silver paint. Good luck with your build!

I'm not sure what your asking, the parts were sort of tied to each other, but you can use elastic straps or webbing straps to glue parts to each other and still make them flex.
