WIP: Dr. Horrible's Death Ray - COMPLETE

This is my first ever prop build, so any advice/feedback is much appreciated!

As most people on here already know, the Death Ray from Dr. Horrible’s Sing-Along Blog is also the Sonic Rifle from the TV Series Firefly, making its debut in the episode titled “Ariel”, but held upside-down and with a scope.

My plan is to be Dr. Horrible for Halloween (Red) and I thought the Death Ray went better with the red costume than any of his other rays. I know it exploded in Episode 3, but Dr. Horrible saw fit to rebuild it, and that’s my story until Joss Whedon says otherwise.

I will be the first to admit that I pretty much copied the procedure Volpin uses to make his MDF weapons, the work he does is amazing, and I feel most comfortable working with MDF over other materials. Obviously my work is nowhere near the quality of his, but I figure I have to start somewhere.

Anyway, on with the build:

Here’s the rough shape of the rifle/ray. I started with a piece of ¾” MDF. This piece is 24" long and 6.75" at the widest part.

Then I added ¼” MDF to the outside to make it a bit thicker and to add some of the detail. Here you can also see the block that will eventually become the butt of the ray.

Here you can see the grooves routed out of the 1/4” MDF to run wires for the LEDs

For the scope, I spent about 45 minutes at Home Depot trying out different PVC pipe combinations that would work, and ended up with the following:
1 – 1 ½” straight coupling
2 – 1 ½" to 1 ¼" reducing bushing (the 1" couplings have an Outside Diameter (OD) of 1 ¼")
2 – 1” straight coupling
1 – 1” to ½” reducing bushing – this was used on the front with a piece of ½” pvc pipe
1 – ¾” straight coupling (this happened to fit snugly inside the 1" coupling)
1 – ¾” to ½” reducing bushing – this served as the very back of the scope

For primer I’m using Krylon Primer – Ruddy Brown color, and here’s a pic of the pipes primed and then covered with Bondo Spot Putty to reduce the inevitable lines at the joints:

For what I’m calling the “Beam Concentrator” – basically the front part of the rifle – I used a 4” PVC end cap (it has an OD of 4.5”), a threaded lamp rod (also called a nipple), and some Apoxie Sculpt. One note about the threaded lamp rods, you can’t use regular nuts on them, you have to use the ones that they sell in the same section as the lamp rods (the lamp section at Home Depot):

And finally a picture of where I am as of today with the project, the main body has been primed (at least the pieces that will all be the same color), and I’ve started with my first layer of Spot Putty:

WOW! That looks absolutely incredible!

I think I may be coming to you for advice when it comes time for me to make my Death Ray.

My interest in this has always been to build the Firefly Alliance sonic rifle.
I was kinda trying to get away from starting any new projects,
but the job you are doing is positively inspirational!

Could you lay the thing down with a tape measure?
I'm curious what you decided the correct size was.

Interesting. I hope it won't distract from the topic, but I'm curious if you can shed a little light on the process for the build, or any insight into the construction and design...basically: Any cool insider info? :p

Funny that you ask, I was planning on posting that info anyway. As with the rest of this project, I've had to reverse engineer everything based on the pictures that are online. What I did was to take the picture of Nathan Fillion holding the Death Ray (above) and then looked to see how tall he was. He's 6'1", which is about how tall I am. Then I measured where he was holding it on my own arm to come up with the dimensions. All of my printed reference pictures have a multiplication factor written on them so I can measure one thing then apply it to the build. I started with 24" long for the first piece and then when I added the butt, it made it 24 3/4". The front piece will be about 6".

TL;DR Version: The body is about 24" and the front part is 6"

EDIT: In the bottom picture the hole on the grip (near the bottom) is where I decided to put a momentary switch to act as a "trigger". I know it's not canon, but I didn't feel like pulling the trigger with my pinky.

For the firing cone of the beam concentrator, I used a piece of 1/4" MDF, here's how it fits:

The 4" PVC pipe is about a 1/4 of an inch too long (it should be 1.75") based on the reference pics, but I don't feel like potentially messing it up by using the table saw, so I'll let it be. For now.

EDIT: It's now the right size and looks a lot better. Pictures to come later.

Here's a mockup of the support pieces inside the beam concentrator as they will be attached to the firing cone. Did I mention I love making up names for the different pieces?

And more Apoxie Sculpt to make the cone into a cone. I'll drill out the supports later so I can paint the pieces separately.

BTW Mike, your Firefly/Serenity Collection is simply astounding!
Where are you getting the parts, or are you making them yourself?
My meager skills are limited to working with wood!

I have modified or built nearly everything myself,
except where I note I got something from someone else.


Don't sell your own skills short!
Being able to realize you want something,
and then being able to make it within your tool and material limitations,
is a pretty exceptional skill, too.

I'll definitely continue to follow this build.

From what I've seen of your collection so far, I can't wait to see what you do with the sonic rifle!

Here's a rough drawing of the dimensions, for those interested. I'll add more detail when I have time, but it gives a pretty good idea of how big the thing is. When I first started working on it, I did it from the perspective of the Sonic Rifle, I've had to turn it upside-down and right-side up a few times, designating "left" and "right" has been interesting. :lol

I drilled 5 holes through the beam concentrator assembly: One 1/2" hole for the rod to go through, and four 7/8" holes for the pvc pipe that will make up the supports. I learned that Schedule 40 1/2" pvc pipe has an outside diameter of 7/8", for what it's worth. I drilled them from the flat side (through the MDF first) because it was easier than starting on the side of a cone. Then I glued another piece of 1/4" MDF to the assembly so that the holes would be covered and because this piece is supposed to be thicker than 1/4"

And the pieces mocked up. I wanted to paint these pieces separately since the supports are a different color than the rest of the parts, and even though the original was molded and required it to be painted by hand like that, I think it will look better this way. The only thing holding this all together in this picture is the nut at the top.

To make the grooves in the handles, I used the table saw with the blade just barely sticking out.

Thanks! And no problem! I'll add more of the details that are a part of the side of the ray, but this at least gives a rough estimate of how big this thing is.

I think is seems like I'm working faster than I am since I started on this about 3 weeks ago, but just started posting yesterday on RPF. I'm now caught up, though, so everything from today forward is real-time. :ninja

BTW, since this is likely going to be pretty heavy, I'm thinking of adding a sling to the butt so that it can hang down, almost able to be concealed under the lab coat. Though technically there was never a sling in the show, the way Dr. Horrible produces the Death Ray in Episode 3 makes it seem like it was there all along. The idea is that both ends of the sling will attach to the butt of the gun, so that when it's hanging at rest, the "muzzle" is pointing at the ground. I'll look for pictures, but if anyone knows what this is called or where I can find something like this, I would appreciate it!

EDIT: NM, I found it. I'm looking for a "single point sling", like this, but I plan on attaching it to the butt of the rifle:

I have a question for those people are much better at painting than me. The attached picture is probably the best that I know of a completely painted Death Ray, though in some of the other shots, the surface looks slightly hammered. It's just too hard to be certain.

Any recommendations of brands of spray paint for the main body? I've been using Krylon primer, but wasn't sure if the Krylon paint itself was any good. I'll probably end up using Testors for some of the finer details, but even at that, do I go for enamel? Lacquer?

A small update, but I've started painting.

Since Home Depot pretty much only carries Rustoleum these days, I decided to try them out. I went with a metallic silver for the front grips and part of the plasma storage tubes, and then hammered black for the parts that are supposed to be black, since I think the death ray has some texture one it.

Looks good so far. I think that apoxy sculpt probably cost more than any other material lol.
