uv unwrapping in blender to create patterns?

Has anybody used uv unwrapping to create a pattern for foam? I am thinking of doing this for my next costume and would like to know how well it works

To be honest, Pepakura Designer is a much better suited tool for unwrapping models for foam. That's why so many of us use it.

If you're really used to working in Blender and prefer to stay in that to do most of you're work, then there's nothing wrong with that. I'm just not sure it would be useful enough for people to start using when you could just export an .obj into Pepakura.

I've done this with plushies where i modeled it in maya then UV unwrapped them and then transfered the UV maps onto my fabric and got a pretty accurate plushe that way.

this was my unfinished result

Thanks that's exactly what I was looking for. pepakura always seems to give me too many seams which is why I am leaning towards uv unwrapping. Is their any tricks to making sure the quads are laying completely flat and not distorted in any way?

not really, just lay out the UVs in such a way that it makes sense as to where the seams in the piece would naturally be.
