It seems that the original file scale ended up being too small for you as well, so out of curiosity, what scale did you end up using that finally gave you a good fit?

Hi.. Thanks for inspiring many people, and thanks to ikkakuro for head base..
and here is my build Crimson thunder ranger / Kabutoraiger:ninja
and after i cut the Visor and mouth..

its really fit to my head..

oh.. sorry buddy, i do this with freehand..
first i draw it at the helmet like this
and then i draw the mask like this
and then glue it

omg.
So, after reading your posts, I just d/l'd that file. I just did the White Ranger pepakura on cardstock and have been applying a Celluclay coating to build up thickness and durability.
This method would've saved me so much time. I'll definitely pick up some foam soon and try it out.
Actually, what kind of foam is this? I haven't seen anything like that by me. I scanned the pages, but didn't see an answer.

use the base file of the helmet
(trace it on rubber disregarding the flaps! look at this for you to have an idea on how to do it.

it is actually foam / rubber sheet used for sandals
others (ironman prop makers) use EVA foam. frankly i don't know if they're the same material but i don't care as long as i can make my own sentai helmet in a fun and cheaper way maroenli02

i am very sorry guys i was not able to post any updates! but thanks for all those prop maker that keep this thread going. i'll be working on a new helmet but cant decide on what to do.
