Didn't have a LOT of time tonight, but I couldn't stand to miss out on trying this new flowable putty.

It mixes like bondo but you can tell right way that it's a bit more fluid than bondo (even as it sits on my cardboard).

Anyway, I mixed up just a bit at a time and applied it to the helmet in a few spots. I added too much hardener and it started to kick as I was still smoothing it onto the helmet in two cases, but when mixed up correctly, it DOES self-level well. By that I mean, if you have a small depression that you need to fill, you can put a bit of this into that space and use your scrapper to cover the area. But unlike regular bondo, if you make two passes with your scrapper you WON'T end up with that ugly 'line' in the bondo where you started your pass in the middle of the bondo, because the 'flowable' part of this stuff sorta 'repairs' those minor scrapper errors.

So, while this is pretty ugly in some places I did like working with the stuff tonight...

Hard to tell here, but this brand looks light blue... So, my multi-color helmet just got a new color added!

Tomorrow I'll take some sand paper to this and let you know how 'easy to sand' this EASY SAND product is!

I'll also try to get some video when I have a spare set of hands available!

I was VERY impressed with this stuff and am looking forward to inventing another reason to use it!

The result of this whole process is a rough model of Digitizit's head without any fine details, but it's perfect for what I need it for!!!

First off, this is an amazing project you're creating. Also, I have an idea that I'd like to pursue, so I'm wondering, how strong is the foam when it's completely cured?

Digitizit can give you more info, but I understand this stuff comes in different densities (pounds per cubic foot). This version (I believe it's 10lbs per cubic foot) is hard enough you'd definitely need to use wood-carving tools on it.

It depends on the foam you get and what you mean by strong. In this case, it's 10lb foam and it is extremely hard. You can carve it and sand it like wood, but I imagine it could take a pretty good beating. I could probably stand on that foam head and not hurt it.

Time for me to contribute something to the build! Woohoo! Though not nearly as cool as the helmet itself, I'm working on the eyes. We test fit the welding goggles and cut away a lot of excess plastic.

We needed something to mount the circuit board with the LEDs to, so I took some measurements, made a quick 3D model, and printed out this:

I'll be able to attach the circuit board to those four tabs and it should be very secure and not fall out.

This slips over the lip of the goggles perfectly!

Now it's just a matter of finding the right LEDs to use. This is a luxeon LED. Very bright! It might be too bright, but I also have to put some diffusion material in.

I may or may not overly complicate this and hook everything to an Arduino board. I'm at least going to play. :love

That light is CRAZY bright! lol

I've been applying the new flowable putty and doing some more sanding...

Here is a close up of the nose and brow ridge area:

I still need to do some work around the eyes, but it's getting closer.


Now, for anyone interested in the flowable putty....

I set up my camera phone and video taped me applying some of the putty as well as sanding areas I had already hit with the putty.

They aren't great quality, but here they are...

That's actually very useful for my idea. Thanks to both you and indiefilmgeek for the quick responses. And I'm still getting blown away by every picture you guys post on this helmet. It's incredible!

More work adding putty and sanding it down. Here's what it ended up looking like at the end of yesterday...

As you can tell, the multiple colors was getting REALLY crazy again, so I hit the whole thing with a two coats of filler primer (this time it's a burnt orange color).

I think it's pretty close right now. I'll have to see it in the daylight, but I'm getting antsy to cut the faceplate off and get to work on building up the overlaps and connections of those two pieces! :love

great decision on buying the Evercoat stuff. Buy a gallon of their liteweight filler too so you get less pinholes.

I think I'm gonna have to eventually just call a halt to the minor 'fixes' and get this faceplate cut off. I'm generally happy with the basic shape, but there are still half a dozen areas I could improve on... however, if I keep playing that game, we'll never get it finished! lol

This is exactly what brings us along further! Willingness to risk our hard work to try something new and exciting! This is looking so wild, I cant begin to tell you how Impressed I am! I cant wait to see this whole build done, but watching your progress is impressive and inspiring! Thanks for taking and posting more pics!!!

awesssooommme man. It's inspiring how you keep on keeping on... here i was about to give up on my ironman build man...im so not used to bondo. Seeing your work teaches me patience... knowing that it takes layers and layer before you get it right. daym. nice.
