After a long break i am back working on this again. I have the new AA doner all cut up and primered. Added all the tweeks to it like the last.
Due to the pager motor i had to clear out the handle for AAA batteries. They finally fit.
I also had to figure out how to attach the two handles together and still fill in the screw holes. I opted for rare earth magnets in the nose. After making sure everything would fit i placed a large magnet just in front of the pogo pin going to the P1 with a nail in the opposite side. That holds the top closed. I then placed a smaller magnet below that just behind the selector switch in the bottom nose of the phaser. One one each half. These two, along with the screw in the rear and the handle clip should hold the halves together.
I also rebuild the handle clip. Added brass screws to the sides and turned a aluminum center piece to replace the middle feature of the phaser.
Painting is next. Will get pictures posted likely after the new year. (too busy right now)

Continuing my string of lousy pictures. Here is my progress.
Body side painted. Still have to add the screw.
Other side painted. Note the filled in screw holes. I had to make some "fixes" in order to get the phaser halves to stay together without the screws. The bottom was easy as the clip keeps them together. The nose was interesting. I stuffed three rare earth magnets in the nose and a nail head to keep it closed. Had to fit that around the front switch and the area i had to clear out to fit the new nose.
Nose shot. This is where magnets and nail are. All the goop is JB weld. Ever try to JB weld a rare earth magnet. Lets just say there is alot of iron in JB weld and it jumps all around when exposed to the magnet. It is kind of cool. The glue kind of boiles as it moves around. You pretty much have to get enough JB weld on there to stick it in place an a few hours later come back and scrape off the stuff that migrates. It is a mess no matter how carefull you are. Kind of a pain but better then CA glue.
Rebuilt lower clip. No idea if the center is suposed to be raw aluminum but thought it looked good.
The inside of the phase going back together. Asside from all the new metal parts you can see the battery pack. The pager motor will also need to go in there along with the circuit to take the signal from the P1 that the trigger has been pulled and pipes juice from these batteries to the pager motor. That batteries barly fits.
Last a lousy picture of my P1 paint job. I sanded off the original texture. I then sealed up the side notch and made everything smooth. Also milled out the nose and added metal ribs to the side. They are JB welded in place. Ended up using Rust-Oleum Dark Grey Primer as my base. (2089) It comes out really flat. I then polished it with steal wool. (00 i think) (Thanks Robn1 for that tip). I then clear coated it. Turned out OK.
The P2 i used Rust-Oleum Dark Bronze (7218) for the handle.
I used Rust-Oleum Charcoal Grey for the body. (7784)
Next is to start putting the P1 together. I have blue LED's coming to light the knob, a blue rinestone and a bunch of shinny metal parts.
Want to thank Tony at Federationphaser for the advice as i am going.
I am not going to make Christmas as this was a gift but i think my Uncle will like it when he is done.
What is out there for a phase display? Any leads on what others have done. Would like something that holds it upright.

Everything's looking really good, you've done a very nice job :thumbsup
But you've got the nozzle on backwards here. The clear tip is facing out the rear end where it should attach to the phaser. You need to make a filler for the large opening from styrene, with a smaller hole to mount the nozzle. Look here for an example AARebuildPart4

Oh man. Tells you how little i know about ST. Wish i had need that a week ago.....
That makes sence though as the nose of that piece never fit very nice. Really large diameter was really too big for the handle. Wonder how i got it into my head that it went that way.
I bet that is going ot mess things up. Will review tonight and see what the recovery is.

Some more progress.
I swapped the nose around with no real issues. The diameters were the same so no re-work. I did have to grind a little more away from the post that backs up the front switch in order to fit the sides together.
I made an adapter for the LED that goes into the nose piece.
A little super glue and the adapter stays in the nose with the LED being able to slip in.
I then glued the nose to one half of the handle and installed all the electronics. I had to shorten the LED as well.
The Pager motor, circuit and wires all fit very nicely. Everything is held in with either CA glue or JB weld. The battery pack is glued in such that i could route the wires up the sides jamming them in the space between the battery holder and the side of the handle. Wires go up both sides.
All in all i am happy. I installed the P1 and rigged the extra black wire to the P1 to test. It works as it should. When the trigger is pulled, the LED goes on and the pager motor vibrates.
Next to close up the P2 and move on to the P1.

The P2 is finished.
I am happy with it. Alot better looking then the original AA. Some areas could be better and i am sure from the purist point of view i have missed the mark in some areas but i think i did OK for knowing nothing about ST or TOS phasers.

Started working on the P1. Had to remind myself how it went together. Also had to masage the grill and the piece in front of it.
(What is it called anyways????)
Had to make sure the knobs still rolled as they should. Trial and error.
Here are the mechanical parts. Just new parts and making sure they work. Thats all. The new wings are glued in place. They are alot wider then the AA ones. Not sure if that is correct. Made them as symetrical as i could. Oh ya. New P1 nose too for the LED.
Testing the wiring to make sure it all still works. I am also probing the PCB to figure out where to wire in the LED's for the blue light. :confused Thought i could just wire it into the two wires going down to the P2 but that does not work for some reason. The LED comes on once but as the P1 & P2 LEDs flicker on/off with the noise the scabbed in one goes on once and stays off. Did some probing to see if i could tie it straight to the switch but that did not yield anything yet. Still scratching my head.
Any ideas?
Finally a preview of the P1 top. Slight texture from the paint job. Otherwise i sanded the entire P1 smooth.
Off to try and figure out the electrical.
Question. What do you all use to display your Phasers? Would like to make something. Any links or pictures of what has been done?

Really looks good! You must be almost done. For the blue LED, I assume you want it to work like a power on light. Try running one lead to the battery, and the other to the rainbow ribbon wires. The power setting knob is off in the first position, so it would send power to the LED when switched on. You'll need to test to find which wire to connect to. I haven't modded one of these so I can't help beyond that.

I am going to make my own stand. Going to follow the style that J. Huselton has on the HMS web site but i will curve the front up and have it laser enscribed.
Maybe get to that in a few weeks.

Beautiful job! I'm currently doing a p1 and p2 rebuild. Did you ever figure out how to light up the blue LED? I've taken a VOM to the circuit board. This doesn't work the way I thought it would. I was hoping I could use the thumb wheel power setting as my LED on/off switch. No joy!

Thanks for the reply! I talked to Tony C and he suggested that I solder the LED leads to the power leads that connect the P1 to the P2. I'll give that a try.
