As someone whose job it was to cut rubber gaskets, I gotto tell you this: You should've used a utility knife with a nice new, fresh blade! Put a metal straightedge on the line you want to cut, DON'T put pressure on the blade (because rubber will pull), and go over the line a few times while letting the blade do the cutting. That will give you a nice straight, clean line.

Thanks! I tied that method with a bunch of different exacto blades, but I don't think any of them were sufficiently sharp (made quite a mess of the edges) Next time my first attempt will use a brand new blade!

Re-attacing the soles. It's a good thing my old patcher machine was handy, as doing this manually would have been no fun. Even so, there was some minor blood loss involved....

A bit more hand stitching, and voila! Probably 90% done. I still need the rank pin and service pips & squeaks (on order from Roddenberry) and gloves may be added later. I may also cut down the neck part a bit more. I'll have to stare at it and think about the proportions a while longer...

Suit looks really great!

I see you've already done the boots but if you're looking for some soles that are also close-ish, there's always these boots here. I've got a pair that I'm using for my AT-AT driver suit.

Well, I've gotten impatient waiting for my rank insignia to arrive, so I've made one myself.

(Don't know what the deal with rodenberry.com is, perhaps they don't actually have it in stock at the moment. Normally I order such items from xscapes.com, and they have been fantastic. On average, when I order an in stock item from them, it's on my costume three days later!)

So, I started with some left over kydex, and a captain's pin for scale:

Marked and drilled some tiny holes, then started the hand filing.

Next came the dremel for some bar detail lines-

Then sanding and primer-

More sanding, and the super shiny rustoleum silver metalic from a rattle can.

(It's not quite chrome, but it is remarkable how bright and mirror like this can be on a good surface.)

A little hand brushed gold paint:

And there we are! Now I just have to hand stitch it onto the sleeve pillow (I've got some fancy gold thread for that) and all that remains are the squeaks and pips.

To reiterate what has been said before, your work is really astonishing! I've really enjoyed reading through your various costume builds. And TWOK is one of my favorite movies, so I've loved that you've done a lot from that source!

My first attempt at the gloves- Started with a $3 pair from the thrift store:

I think they'll work, but they are not great. The biggest problem is the paint flakes off pretty easy. I'll have to keep an eye out for a better pair of gloves that I might transfer the details too later...

OK, here's an update with some minor tweaks. I've re-done the shoulder boards and service band to make them more accurate. (Mostly to improve the color match.)

I also reduced the size of the neck part a bit, and put on the gloves.
