Man, do I feel silly. The day off has helped me come back to the blasters with a new eye for problem-solving, and I very quickly realized something: The problem with the bottom barrel switch had nothing to do with the switch at all. My modified barrel extension for the lower barrel was just slightly too big and was getting in the way of the hinge. Without it on there, the whole opening action on the gun works perfectly fine.

Figures.

I'm going to redesign the bottom barrel and get a new one printing stat!

Okay, redesign on the bottom barrel is done:



That little inset at the bottom should allow the hinge to sit flush against the gun barrel. I've updated the downloads in the OP accordingly, and also updated the Shapeways links.

As an aside - Shapeways has been a disappointment to me so far, because their base prices for the gun barrels are ludicrous. However, effective as of October 7, they're changing how they calculate their print prices. This means that, as far as I can calculate, I will be able to offer each gun barrel for about $20 less than they're currently priced, which is pretty awesome, I think! If you're looking at buying them on Shapeways, wait a few days until they change their pricing structure so you don't get gouged.

Finally, I am makin' a new model available for Star Lord's Arm Badge and have updated the OP with it. I have not printed it yet, so I don't know if the scale's right or if there are any issues, but it's such a simple model I'm not really concerned:



I'm reprinting my gun barrels at the moment, so I'm not going to be able to test print my base for the Orb for a little while. Once I get a chance to do that and work out any kinks, I will make that model available.

Sorry about that! Fixed those links, my FTP was misbehaving. I'll check the others when I get home, I've got a trip to the dentist to get a filling taken care of right now.

Get those pearly whites fixed! Just out of curiosity do you remember off the top of your head what kind of infill you printed the Orb Exterior with?

Good to hear they'll be recalculating those prices. I looked at them and :wacko . I don't have a 3D printer and from what I've been able to find out no one I know has one either. Those suckers are expensive.

@Ein, that base is beautiful.

I'm about 3/4 through with printing half of a new orb, which is enough to say that it is printing without supports VERY WELL. If anyone was holding off until that was confirmed, you are clear to start printing.

As to affordable printers, there are a few reasonably-priced ones out there. I have a Printrbot Simple Metal, and I love it. You can get the kit for $539 plus shipping.

I think my default setting is 30%. I did print with supports, though. I need to see how Tony's changes avoid that - if I can print ti support-free, that'd be a blessing.

I guess it doesn't need to be super structural, it's not like a helmet. So I might try doing a 40-50% versus 80% infill.

I printed mine with 13 percent infill, .1mm layer height, .4mm nozzle.

I will point out that I don't print with a lot of infill but I tend to have about 5 shells on things I print so I can sand exterior surfaces of things without worry. That said, I'd wager 50% on infill for an orb is overkill, honestly.

My first set of orb parts was printed in ABS either on the "shell" setting (0% infill) or the lowest fill in my printer software (maybe 10%?). Printed out very nicely. I acetone vapor smoothed the parts to impart additional strength and cut down on sanding/filler time.

The new exterior orb half is taking just under 9 hours to print with lowest fill setting at 0.15mm layer thickness. The mating rings will probably take a couple of hours apiece, though.

I usually print 4-8% infill w/2 shells. 100 microns. No problems on stuff like this.

Excellent addition to your files man! Speaking of which, does anyone have an estimate of how long the helmet took to print total? My university runs a 3D printer for theater, science, etc. projects that they only charge $1 per hour of print time.

Based on all the print times my program estimated, you're looking at about 300 hours of printing.

I didn't bother cleaning up my original orb. When I saw how much trouble the support structures were, I decided to hold off finishing one until I improved the model. Now that I have a support-free version, I'm trying to clean it up before I go through the filler/sealer/sand/repeat step.

I'm finding it quite tricky to sand/clean the nooks and crannies. Do you have any recommended techniques?

Acetone vapor smoothing maybe? Or maybe some needle files?

I forgot to mention my printer only does PLA, and I hear acetone only really works with ABS. I'll look into the needle files though.
