Did you happen to post your 3d files somewhere? i didn't see that mentioned. would be nice to have.My turn to say thank you MoeSizzlac ! I have had my eye on a Dark Helmet project for a while now and finally was able to focus on completing.
In the spirit of sharing, I am willing to post details if requested, but in summary I printed the (second) helmet in ABS and utilized most of your parts but in a different way. I didn't feel my hard hat was rigid enough to hold the weight of the helmet so I ended up using shapes and the Mesh Boolean settings (from the 3d Orca slicer) to fill in the void between the helmet sides and back to meet the hard hat as braces. I also did the same for the pivot points for the facemask as shown in the first photo (early prototype):

To keep the helmet up, I used strong magnets (you can see the circle recesses in the first image to the left and right of the hard hat). I used the t-nut method to attach sides and back of the hard hat and for the pivot points.
Second photo shows it in the helmet (again early prototype but easier to see with the different colors as the interior was painted black once complete):

I positioned the braces on the left and right side of the hard hat such to act as a stopping point when the face mask was lifted and where magnets would hold the mask open.
Edit: I used picture hanging hardware anchored to the hard hat and to the facemask when in the down position

I created and 3d printed the collar armor and circle (we called them cinnamon rolls) chest pieces. I printed the ring in transparent PETG and added a simple green led with a button to turn the ring green when pressed to activate the schwartz. I had help with the cape, shorts, tie and shoulder harness. I got the hard hat, and gloves from Amazon, the belt and boots (very hard to find something similar to the movie) from Temu. Most of the items are held in position by velcro.
We attended the Halifax, Nova Scotia Hal-Con this past weekend and made a lot of friends:

I have a lot more photos but overall, the Dark Helmet costume was better received than I imagined and brought many smiles and happiness to those that came up to me with photo requests and appreciation for the work which should be shared with you. Thank you Moe!

Disclaimer that I do not pretend to a pro 3d model maker. Print the Cinnamon Rolls twice. They are flat on the bottom. Take one Collar and mirror it for the second one. The collar can be tricky to print as they are curved. I used a glue stick and the following position and they printed ok on my Bambu P1S:
