Senate Guard Helmet Visor

Looking for some ideas/assistance here folks.

Have got myself a superb Senate Guard lid made by our very own Amy and it is a superb piece of kit and will look amasing once the rest of the costume is complete.
I do have a problem in that I cannot find suitable material for the darkened visor. I did send off for the same smoked acrylic that is in my Royal Guard helmet but both sheets snapped/cracked on trying to get them into the lid.

The following pics will hopefully show the problem I am facing.

It's quite a complex shape on the interior of the helmet and there lies my problem.I have hunted high and low for thin acrylic/plastic and so forth but have had no luck.

I really need 3-4(two for the visor and two to practice with getting the shape right) sheets of smoked/transparent plastic or acrylic at 2mm thickness.If 1mm not a problem as I could use two sheets to ensure my eyes and facial features are hidden.The sheets would have to be 12" by 12" to allow room to cut to size.

The helmet has been fully undercoated and is ready to be painted blue but it is on hold for the time being until I get the visor sorted.

A freind has got some welding visor material which is very thin and flexible and would be ideal but unfortunately the company that supplies it does not sell it in the size I need.

Any help/advice or assistance would be gratefully appreciated.

first off, you need to trim the visor to get it as close to the shape of the hole as possible. make it bigger than the hole...leave about 2in extra so you can glue it in. then when you are placing the visor inside, use a heat gun to make it pliable as you hold it in and as it cools it will retain the convex shape that you need. then you can glue it in or whatever.

Hopefully will get this sorted out this coming weekend when I'll have a load of thr UK.Garrison having a look to see what can be done.

It is a superb helmet and I for one cannot wait to see it finished and part of a costume.
