For everyone thats been following this thread, first of all, THANKS! You've all been very encouraging and that means a lot to any artist during a complicated build. Secondly, you'll see that I have deleted many of the old posts, mostly pepakura stuff that I wont be using, to clean up the thread and make it easier to get to the good stuff. I'll try to post new updates in this area from now on as well so you wont have to go to the last page.

The knife blade was kind of warped, so i remade it in wood today, nice and sharp. will carve blood grooves in it later, then rondo to get rid of the grain. This whole project has been kind of a trial and error thing, in case anyone was wondering why i am remaking many of the parts. Will do some more work on the foam torso later...

Good god man. How do you pep so clean?! Great start, can't wait to see more!

Patience my friend, patience is the key. I just work slowly, score the folds deep, and use the smallest amount of glue necessary. Same with foam, I don't rush, use sharp blades (run them through aluminum foil every few cuts to extend the life and sharpness of blades!)

Here's the torso as of last night...finished the upper ab portion and connected all the shoulder pieces. More tonight...

Looks good I'm currently making two reach inspired Spartans. I have a completed jun helmet and a completed soldier helmet minus the visors. U should check it out its titled " my very slow halo build"

The pep torso was my first go with smoothcast 320, warped the heck out of it, I have for the most part saved it, but I'm giving myself a deadline of supercon in July and have not completed any parts of the suit...foam is much faster for me than resin, smooth cast, rondo, sanding, detail sanding, etc...
I might still finish it eventually, we'll see.

Yea I know how that goes I used to do resin bondo method but its just to costly and takes too long. I can completely finish a foam part in days and spent half the money. Keep the pics coming
 
I have to say good job so far! I finished my own reach spartan last year in foam and it holds up pretty well, wrinkles will happen but if u paint it weathered and worn out, it gets hidden well.

@ Daninboo- I have to say, your foam helmets are really good, I have been reluctant to attempt a helmet in foam myself. I might try to do the operator in foam, the pep one came out awesome, however I did not quite scale it right, its still pretty big, even after downsizing from the original file. What is the type of foam you use for helmets? Thickness?
 
A little more progress tonight, its all coming together quite nicely. ran out of 1/4" foam...guess thats a sign that I should go to bed...

I use all thicknesses. That white foam ur using is a good thickness for helmets. The 1/2" works too but doesn't bend as good. I scale my helmets at 260- 280 I have a around head lol as long as u angel the edges of the foam in the right places (which isn't a hard thing lol) everything will line up and go together fine. Loving the rivets on the back buy the way

thanks, I just scaled it down to 280, seems perfect for me. definitely gonna try it in foam this time, but how do you harden it? seems like the foam will be too flexible...i don't know...

anyway, here's what i have so far today, cut out all of the back pieces, i'll put them all together tonight...

just unfolded operator helmet for foam...that will be next after the torso...i will still finish the other operator helmet, but it will be more of a show piece i guess...
 
So ur going to go the plastic dip rout. I don't use that so I don't know if u can harden it after dipping it. But generally the point of foam isn't to harden it. I seal it with mod podge and that harden it a bit also fills small cracks and holes. And stops the foam from soking up the paint then when all done I do another coat to protect paint job. Looking good!

ok, i've seen that stuff in the craft store...there are many different compounds under that brand though, is there a specific one i should use?
