My first BIG project: Bender from Futurama

well, i wanted to have a crack at a suit of armour... but slightly daunted by the task, so i thought, especially with a new season of futurama happening, to have a crack at a bender.

going to try and do it mostly with styrene and closed cell PVC foam (sintra) using bondo to fix the edges etc.

basicly, anyone got any advice etc
templates would be amazing!
what mm sintra should i use
for the legs i am thinking of glueing shaped sintra or styrene onto some leggings/tights, think that will work
only thing i am really worried about is the dome on the head. obviously i will need to bondo it, for the sanding, would i be better off with an electric sander, or just by hand?

and for any australian here, what do we call sintra, bondo, and styrene sheets?
best place to get it?

from what i have read, sintra and styrene have a hard time taking bondo/fiberglass.

as for sanding, a dremmel will help with the larger areas, then you just have to use some sand paper to smooth it out

im a fan of fiberglassed/bondo-ed cardboard and it may hold up better in the end
 
was only looking at using bondo for the top of the head really...

i was also under the impression that it stuck to basicly anything?
 
From my usage, as long as the styrene is roughed up with heavy grit sandpaper, the bondo will stick. But for the dome on top, you might want to look into an acrylic dome, or something similar... Just cut it to size of the rest of the head, adhere, bondo and sand smooth. When I get home, I'd be glad to post some links.

I love working with both, as they each have different pros and cons. Sintra is easier to heat form and is lighter, but styrene is easier to cut/sand and has a smoother finish.
 
off to officeworks now to buy some posterboard to make a few templates

the ease of this will determine how far i go with this


john dimaggio is at armageddon expo here in october, so i wanna have the costume for that
