I temporarily mounted the gears onto the helmet (that is why it looks sloppy); I changed the original design a little to use less gears.
I couldn't mount both sides because I didn't have enough of these little things seen in the first picture.
( I just put them together like in picture two with the cardboard and the gear in the middle)
The third picture shows how they fit in the helmet, I used bike brake cable for the part that moves the jaw.
The fourth picture shows how it moves the pieces when the gear on the ear is turned forward.
And the other two are just to show how little room they take up in the helmet.

I apologize for the bad quality.
Do any of you guys know what those little things in the first picture are called?

Unknown Avenger, you can use Apoxamite /w/ 101 fast hardener unlike polyester resin is safe to use indoors cause it's odorless an you can get a trial kit can't remember the cost. You can also use fiberglass mat safely just wear a old pair of clothes and rubber gloves it's still messy stuff. :cool:

Im still not digesting how you are going to be 'spinnging the ear piece.. & moving it in/out from the helmet?

I can see the gears working on rotating the ear pieces around....and mating to a gear for the faceplate as well..

(kinda fuzzy on how pulling the line will open the jaw too..and make it move back as well? (springs?))

excited to see what you come up with!!

Rysjin7717, thanks so much! I can get the fiberglasa mat right at the home depot.
I heard that fiberglass/bondo helmets can get pretty heavy, and I only have 9 oz-in. torque motors; will it be to heavy for that?

xl97, I am actually having more trouble with the ear piece than I anticipated. I think its something I have to work on when I make the gears more permanent.
With the jaw and the top of the helmet movement the gear by the ear doesnt need to make a full rotation so I connected one end of the cable to the gear and one end to the jaw, when you turn the gear forward the cable gets pushed dropping the jaw; then backward would pull it closed. Its like opening and closing a baby/dog gate you are really just rotating the handle.
If you have any ideas for the earpiece and adding this idea to the motorized faceplate I am open to them!

Maybe with some kind of threaded mechanism linked to the earpiece ? You know, like a bar stool, the kind you spin to make it taller or smaller. One end of the threaded (just a big screw or something) glued to the earpiece, the other goes through the middle of the gear, which should be threaded as well. By rotating the gear, it should pull or push the earpiece.

I dont think that will work.. because the earpiece itself needs to rotate (as well as move out/in)..

if the ear piece was to be 'static' then that approach would probably work for moving it in/out.. and could probably be done on/witht he same servo/gear set that is being used for the faceplate/jaw.

maybe adding a servo INSDIE the earpiece (mounted) to spin itself is the additional step needed?

the threaded 'rod' the ear piece will run in/out on.. should/could be threaded to get power/control to the servo mounted in the ear piece too..

Here's my idea, I originally had a nut attached to the ear ger and a screw to the ear so I was thinking to have a flexible rod one end attached to the nut the other to the ear. So as the gear spins the rod will turning the ear and it will also move the screw like in teragons idea.
 
Apoxamite is a plastic type resin only need one coat you could use fiberglass cloth instead of matte it's not as strong but it is lighter and you only need a few layers. Remember to put in some type of support inside th' helmet to prevent warpin' during th' curing phase also. Afterwards you can drill and cut it like plastic. :D

By having the threaded rod attached to the earpiece it would rotate at the same time but it would require the dented wheel to be thick enough to go back and forth and still be connected to the other wheels. To be clear, the thick dented wheel is also permanently attached to the threaded rod. There needs to be a threaded static ring attached to the helmet.
So we have the dented ring rotating with the rest of the gears, which is making the earpiece rotating as well, pushing it out thanks to the threaded ring.
Just an idea :lol

Looks weird posting 3 times in a row, but since people have been viewing the thread I'll post an update-ish... I got the gears on the other side set up and it works perfectly, but I cant find anymore of those thingamahoos I used to mount them to the helmet (I used drill bits to make sure it worked)
But since school starts tomorrow my progress will be slower.
Hope you still want to know how it all turn out.
