Moguera: The Mysterians Costume Idea

So I usually make my own costume for Halloween every year. Last year I went as Gravelord Nito from Dark Souls

As you can see, it's not very good. This year I actually want to challenge myself and make something great, and I have plenty of time between now and the deadline of Halloween to do it. I want to try my hand at Moguera from the famous Toho movie The Mysterians.

And here's where I'm stumped and totally would love some help and our ideas. I'm fresh to the game when it comes to hardcore costume making, but I'm always willing to learn and just need a point in the right direction. I had an idea that I might be able to use cardboard and smooth it using a clay, but I'm not certain. I've also heard about mold making and foam and such and I'd really like to know more about it. Any help would be greatly appreciated. Thanks!

Oh I have an idea, what if I cut out cardboard pieces and then go over them with clay to shape and then cast a mold? How would I go about that you think? What kind of stuff would I need to make a hard almost plastic shell cast rather than a latex cast?
 
So I've been looking through alot of other costume threads, and I have an idea about using foam to make it. Anyone have any experience with this?

Alrighty, here is the framework so far, I'm going to redo it in EVA foam and hopefully it'll come out nicely. Any advice so far?
