Just received my raw cast helmet from Tribal. Thought I'd share some pics.

Overall, I'm pretty happy with it. There's some bondo work left to even things out along the helmet, but Tribal told me as much so I wasn't surprised. It's a little small/narrow in the faceplate area, but between the ears looks to be wide enough so I can squeeze my head into it once I cut out the back. There's probably not much room for foam or hinges, but I'm going to try anyway. For a size reference, I wear a size 7 1/4 hat.

I just wanted to add that Tribal is a stand up guy. He answered every question I had and he was extremely fast in getting this helmet to me. The same day I paid, he had my cast made and shipped it the next day. I had my helmet a week after I paid; very happy about that considering I live in Texas and Tribal's in Europe.

More pics are available upon request for anyone who's interested. Also, does anyone have tips for how to bondo this thing? :D

looks pretty good but hard to tell, those photographs are aweful. try taking the pics further away to avoid distortion.

Here's what I've done so far. I did some bondo-ing to the back of the helmet. It's still a bit uneven, but I'm pretty content with it as it is (really, I'm just being lazy). I didn't bother bondo-ing the jaw because it isn't as noticeably uneven as the helmet's back.

I also cut out the faceplate and decided to cut the jaw out to make it my point of entry/removal. My head just fits inside the helmet but there is definitely no room for foam and hinges will be a tight fit as well. My head stretches out the helmet a little so when I put the faceplate on, there are small gaps to the side of it. Hopefully the magnets I will put in to snap everything together will correct the gaps and force the fit. I figure if I can't make this work, I can at least use the helmet's main body in a Mega Man costume. lol

I'm styling this helmet in the form of the Mk V; I cut out the faceplate seams using a Dremel. Unfortunately, I scoured too deeply with the sandpaper on the faceplate so I'll need another coat.

The jaw (and eventually, the whole helmet) is painted with Rustoleum Regal Red and the faceplate is Krylon Chrome.

It's my camera and the angle I took the pictures at. As soon as I find my real camera, I'll be sure to take better pics.

Thanks for the tip, Tribal. I'm actually okay with no padding for now; the helmet is snug, but not uncomfortably so. I'll have to keep the 1mm foam in mind for later if I change my mind.

Re-painted part of the jaw and added a 2nd layer of paint to the faceplate. I also finished bondo-ing the helmet body and applied a first layer of paint.

looking good so far bro , but i noticed the part that you bondoed need some more sanding to get it smoother start with p80 then 180-280 -320 than you prime after you primed it you go over it with 1500and 2000 wet it wil be allot smoother that way

but overall it looks sweet ^^ gj

Thanks. The helmet's on hold for now, but once I get around to fixing it, I'll definitely keep your tips in mind.

Anyway, thought I'd share some of the rest of my costume. Here's a shot of my shoulder bells. To make them, I used children's army helmets ala quakevirus.

I'll try to keep this thread updated with my progress, but real life is kind of busy right now...
 
I'm hoping to have both arms finished by the end of the weekend. The elbows have not been cut out yet, but the paper templates I've made so far are "final." Hopefully they work, but I already see a potential problem with them. :unsure

An early happy 4th to you all in the States, btw.
 
I'm working on one of these right now as well. What material are you using on yours? Are you doing the Rubbermaid bin method, or something else? What are your shoulder bells made from? (they came out nice!!)

Yeah, I'm using Fett's Rubbermaid method. I've used his chestplate and bicep templates, but the rest I've free-handed. I'm kind of winging it as I go b/c I'm trying to minimize the number of bins I'm going to use.

As for the shoulder bells, they're made from children's army helmets. I got the idea from quakevirus, but I couldn't find the hard plastic ones like he used, so I ended up using some flimsy play party helmets and reinforcing them with fiberglass resin. I think it worked out better that way as cutting the helmets into the shoulder bells was very easy (I was able to use regular ol' scissors) and made making corrections simple.

Here's where I'm at now. Sorry the pictures aren't great. I used my cellphone to take the pics to help obscure the terrible paint job, but it looks like the poor paint is still apparent. :lol

Still working out the elbow and the shape of the upper arm is off. Much left to do.
